Komatsu Manual Features & Content Preview

  • 774-page PDF covering Komatsu WA200-5 and WA200PT-5, serial number 65001 and up, under factory document code SEBM033304; the cover is marked Printed in Japan 04-05 (01).
  • Separates the WA200-5 2-spool work-equipment circuit from the WA200PT-5 3-spool circuit, including the PT model's attachment PPC valve, quick-coupler valve, coupler plunger, and parallel-link work equipment.
  • Covers HST pressure testing and fault diagnosis, HST pump and motor removal, transfer removal and internal repair, clutch-pressure checks, drive shafts, axle housing, differential, limited-slip differential, and final drives.
  • Details steering and brake work from the orbit-roll and emergency-steering circuits through brake-valve, accumulator, slack-adjuster, wet-disc, parking-brake, pressure-test, performance-test, wear-check, and bleeding procedures.
  • Includes HST, ECSS travel-damper, monitor, electrical, hydraulic/mechanical, and engine troubleshooting, supported by failure-code tables, connector pin data, T-adapter tables, connector-location drawings, and symptom-based diagnostic charts.
  • Provides factory removal, installation, and repair procedures for the engine and cylinder head, fuel-injection pump and nozzle holders, cooling assemblies, hydraulic tank and control valve, complete work equipment, hydraulic cylinders, operator's cab and bonded glass, center hinge pin, air conditioner, and monitor panel.

Configuration and System Coverage

Komatsu prepared this shop manual for service personnel, and the depth of the hydraulic testing, electrical fault isolation, heavy-component handling, and special-tool requirements makes it best suited to experienced technicians with a properly equipped repair shop.

The model split goes well beyond the name on the cover. The WA200-5 uses single-link work equipment and a 2-spool valve, while the WA200PT-5 uses a parallel-link layout and a 3-spool valve with an auxiliary service circuit. Both mono-lever and optional 2-lever control layouts are shown. The PT sections also identify its quick coupler, different bucket-cylinder repair setup, and model-only dump-speed control, helping prevent the standard-loader procedure or tooling from being applied to the parallel-tool-carrier arrangement.

The SAA6D102E-2-A engine works with a variable-displacement HST pump, two bent-axis HST motors, and a multiple-shaft planetary compound transfer. Structure-and-function coverage follows the HST charge, servo, relief, cutoff, shuttle, and clutch-solenoid circuits into the transfer and axles. Work-equipment coverage explains the 4-gear pump unit, PPC pilot controls, lock and bypass valves, ECSS valve and accumulator, hydraulic fan drive, bucket positioner, boom kick-out, cylinders, and linkage inspection standards.

Testing, Diagnostics, and Repair Data

The testing section covers engine speed, exhaust smoke, valve clearance, compression, blow-by, injection timing, and oil pressure, followed by HST, clutch, steering, fan, brake, and work-equipment pressure checks. It also documents steering and brake bleeding, accumulator checks, hydraulic drift and cycle-time tests, bucket-positioner and boom-kick-out adjustment, plus a PM Clinic inspection chart.

Machine-monitor service mode is covered in practical depth: electrical and mechanical fault history, real-time sensor data, maintenance settings, model selection, tire-size and tire-deviation setup, and option selection. The initialize function is specifically identified as factory-only and unavailable for normal service, an important limit for anyone expecting unrestricted programming coverage.

Named diagnostic graphics include the power train system diagram, HST hydraulic piping diagram, HST controller system diagram, and monitor system circuit diagram. The final section adds separate WA200-5 and WA200PT-5 hydraulic circuit diagrams plus multi-sheet electrical circuit sets for machines with a ROPS cab or ROPS canopy.

Standard-value tables supply new-machine references and service limits. Across the manual, component-specific torque data, wear and clearance limits, fluid-capacity data, operating-force checks, and electrical test values support inspection and repair decisions. The special-tool tables identify applications and part numbers, including hydraulic tester 799-101-5002, HST-controller T-adapters 799-601-9710 and 799-601-9720, oil-leak tester 799-301-1500, and hydraulic-cylinder repair stand 790-502-1003. Dimensioned sketches are included for selected locally made transfer, axle, and differential tools.

Scope Limits and Shop Cautions

This chassis volume includes installed-engine testing and removal and installation of the injection pump, nozzle holders, cylinder head, and complete engine. It does not provide a full internal engine overhaul; Komatsu directs that work to the separate 102 Series Engine Shop Manual.

Komatsu also flags an easy-to-make engine-removal error: separating the assembly at the HST-pump mounting bolts can hide the gear engagement during reassembly and damage the damper. In differential repair, driving the brake piston into place with a hammer can damage both the piston and its O-ring; the manual specifies controlled press installation with the designated tool.

Before testing or teardown, follow the manual's precautions for lowering or securely blocking the work equipment, chocking the machine, releasing hydraulic pressure, disconnecting the battery where required, and supporting heavy components with rated lifting equipment.
