This factory service manual is written for technicians working past routine maintenance and into component-level repair. Engine coverage includes removal, disassembly, inspection, reassembly, and installation for Fuji, 780 cc, and Polaris domestic builds, with cylinder measurement and honing, port chamfering, crankshaft runout and indexing, oil-pump bleeding/end-play checks, cooling-system service, and engine-to-pump alignment after installation.

The model-year breaks matter. The electrical specifications identify a 1992 SL650 CDI change beginning at serial PLE04039F292. The 1994 SL650 carburetor tables separate engine S/N 94-0001 through 94-02010 from 94-02011 and up. Fuel-delivery drawings distinguish early- and late-production 1995 layouts, while the 1996 780 sections separate EC78PWE-02/-03/-04/-05 engine configurations for ignition timing and carburetion instead of treating every 779 cc engine as one specification.

Fuel-system repair goes well beyond basic adjustment. The manual covers Mikuni Super BN and Keihin CDK II carburetors, removal and overhaul, manual or manometer synchronization, mixture settings, jet part numbers, needle-and-seat pop-off testing, fuel-pump service, vent/check-valve testing, fuel-line pressure/vacuum tests, and high-elevation carburetor/impeller recommendations above 5,000 ft. Pop-off specifications vary by application: several 1994–1995 Mikuni setups use 10–18 psi, while many 1996–1997 configurations use 20–24 psi.

The factory tables make clear that electrical output is not universal. The 1992–1995 models and the Fuji 780 family are generally specified at 120 watts at 4500 RPM, while many 1996–1998 Polaris domestic 700/900/1050 applications use 60 watts at 4500 RPM; the SLX Pro 785 supplement specifies 120 watts. Spark-plug gap is 0.024–0.028 in. (0.6–0.7 mm). Idle settings are model-specific rather than one blanket number: common values include 1200–1300 RPM and 1250 ± 50 RPM, Hurricane/late-model settings reach 1300–1400 RPM, and the 1992 SL650 is listed at 1550 ± 100 RPM. Oil-reservoir capacity varies from 3.5 to 5.5 U.S. quarts depending on chassis and year.

Torque and final-drive data are equally specific. Fuji cylinder-head re-torque is 18 ft. lb., the Mikuni reed-cage/intake-manifold fasteners are specified at 72 in. lb., and the jet-pump tables include 100 ft. lb. impeller torque and 160 ft. lb. for the solid engine drive coupler. Pump service covers impeller clearance, driveshaft runout, stub-shaft bearings and seals, bearing-housing inspection, intake-scoop/ride-plate sealing, and ventilation/cavitation diagnosis.

Special-tool references include the Crankshaft Alignment Kit P/N 2870569, Pump Alignment Tool P/N 2871343, Impeller Removal Tool P/N 2871036, Mity Vac Pump Kit P/N 2870975 for fuel pressure/vacuum and pop-off testing, and Through-Hull Fitting Socket P/N 2871425 for the threaded fitting used on the 1995 SL650 STD and SLX780.

A few repair cautions are especially important. The thermostat/pop-off assembly must go back together with its internal parts and gasket/O-ring correctly positioned; the manual warns that incorrect assembly can cause severe engine damage in a very short time. Coupler Removal Tool P/N 2871037 is for solid couplers only and is not intended for bonded-rubber couplers. Engine-alignment shims must stay in their original locations, and pump alignment must be verified after engine repair because misalignment can damage splines, bearings, and other driveline parts.

The included SLX Pro 785 supplement adds its own 1997–1998 specifications, exhaust-valve adjustment/cleaning, actuator and RPM-limiter troubleshooting, pump data, hull/deck repair information, and dedicated electrical data. For items not covered in that supplement, Polaris directs the technician back to the main 1992–1998 manual.

This service and repair reference does not replace the model-specific parts books. Chapter 1 lists separate parts-book publication numbers, and some component-selection details refer technicians to the appropriate parts manual.
