Suzuki identifies the standard-specification GSX-R400 as a 398 cm³, four-stroke, water-cooled DOHC four-cylinder motorcycle with twin AISAN AS27VW carburetors, a wet multi-plate clutch, six-speed constant-mesh transmission, telescopic front suspension with ANTI-DIVE, and a Full-Floater rear suspension system. The factory foreword also notes that machines supplied to individual markets may differ in minor details from the standard specification.

Engine, Transmission, and Carburetor Repair

The engine section goes well beyond routine tune-up work. It covers compression testing, engine removal and reinstallation, complete engine disassembly and reassembly, cylinder-head and valve servicing, camshaft and cam-chain inspection, piston and cylinder measurement, connecting-rod and crankshaft inspection, clutch and starter-clutch repair, oil-pump service, and transmission gear and shift-fork inspection.

Factory inspection data includes a compression range of 1,100–1,600 kPa, a 900 kPa service limit, and a maximum 200 kPa difference between cylinders. Internal engine measurements cover cylinder-head and cylinder distortion, valve stem and guide wear, valve-seat width, cam height and runout, cam-chain elongation, piston-to-cylinder clearance, piston-ring grooves and end gaps, connecting-rod clearances, crankshaft journal oil clearance, thrust clearance, and bearing selection by crankcase and crankshaft identification codes.

The transmission coverage includes countershaft and driveshaft disassembly, gear inspection, shift-fork clearance, circlips, thrust washers, bushings, and reassembly orientation. Clutch drive plates are checked for thickness and distortion, with a 2.60 mm drive-plate service limit.

The carburetor chapter identifies the AISAN AS27VW system and explains the diaphragm/piston, slow, main, starter, and float circuits. Repair procedures include carburetor separation and disassembly, needle-valve inspection, float-height adjustment, fuel-level checking, reassembly, and carburetor balancing. Factory settings include 1,300 ±100 rpm idle speed, 20.5 ±1.0 mm float height, and 9.0 ±0.5 mm fuel level.

Periodic Service, Cooling, and Electrical Diagnosis

The maintenance schedule separates the initial 1,000 km service from recurring 6,000 km intervals and calls out shorter or time-based requirements where applicable, including air-cleaner service, engine oil and filter changes, coolant, radiator hoses, brake fluid, brake hoses, fuel line, drive chain, steering, front fork, brakes, and chassis fasteners.

Key factory specifications include:

  • Intake and exhaust valve clearance: 0.13–0.18 mm, measured cold
  • Cooling solution capacity: 2,185 ml
  • Cylinder head nut torque: 25–29 N·m
  • Engine oil capacity: 2,600 ml for an oil change, 3,000 ml with filter replacement, and 3,300 ml after overhaul
  • Front fork oil: 397 ml per leg
  • Oil pressure: above 2.5 and below 5.5 kg/cm² at 3,000 rpm with oil at 60°C

Cooling-system repair coverage includes radiator and cap pressure testing, thermostat inspection, water-pump removal and overhaul, thermo-switch testing, fan-motor relay diagnosis, fan-motor checks, and temperature-gauge testing. The radiator cap relief specification is 110 ±15 kPa, while the thermostat begins opening at 75.0 ±1.5°C and must lift at least 5.9 mm at 90°C.

Electrical diagnosis covers the AC generator, regulator/rectifier, transistorized ignition system, signal generator, ignition coils, ignitor, starter motor and relay, combination meter, and water-temperature meter. Charging-system output is specified at 13.5–15.5 V DC at 5,000 rpm, with AC-generator no-load output above 80 V at the same engine speed.

Named diagrams and technical views include the Lubrication System Chart, Cooling System flow diagram, Transmission Gears and Related Parts view, Charging System circuit, Ignition System circuit, and Starter System diagram. These are useful for tracing oil flow, coolant circulation, gear-stack arrangement, charging faults, ignition faults, and starter-circuit problems during repair work.

The valve-guide section warns that installing a replacement guide without first oiling the guide hole can damage the guide or cylinder head. Camshaft-holder bolts must be drawn down evenly; incorrect tightening can damage the cylinder head or cam-journal-holder thrust surfaces. Suzuki also specifically warns against cleaning the drive chain with gasoline or similar solvents because they can damage the chain’s O-rings.
