  • Model coverage: KAF540-C1 Mule 2010 with selectable 4WD/2WD and high/low range, KAF540-D1 Mule 2020 with the 2WD single-range drivetrain, and KAF540-E1 Mule 2030 through the included model-specific supplement.
  • Engine and fuel-system repair: engine removal, cylinder-head and valve service, piston/cylinder inspection, camshaft, crankshaft, connecting-rod and balancer work, carburetor disassembly and adjustment, governor setup, and throttle/choke cable service.
  • Converter, transmission, and final-drive work: belt inspection, drive and driven pulley disassembly, transmission shaft and shift-fork service, differential repair, plus KAF540C high/low, bevel-gear, front final-drive, LSD, and 2WD/4WD shift-case procedures.
  • Chassis procedures: hydraulic brake-fluid replacement and bleeding, master and wheel-cylinder repair, drum inspection, wheel alignment, steering-gear preload and centering, suspension, axle, wheel, and tire service.
  • Electrical diagnosis: model-specific wiring diagrams, component-location views, battery and charging tests, alternator and regulator/rectifier inspection, ignition and igniter checks, starter repair, lighting, switches, fuses, and wiring continuity work.
  • Kawasaki Heavy Industries publication set: a 302-page PDF—287-page base manual, P/N 99924-1133-01, marked First Edition (2), Apr. 5, 1995; 15-page supplement, P/N 99924-1145-51, marked First Edition (1), May 11, 1991.

Model Coverage and Supplement Scope

The base manual identifies KAF540-C1 and KAF540-D1, with beginning frame-number patterns JK1AFAC1□LB500001 and JK1AFAD1□LB500001. The supplement adds KAF540-E1, beginning with JK1AFAE1□LB500001; the boxed digit varies from one machine to another.

The model split matters before parts or procedures are selected. KAF540C uses the selectable 4WD/2WD layout, a high/low range mechanism, AWD shaft and bevel-gear assembly, front final gear case with limited-slip differential service, and a separate 2WD/4WD shift case. KAF540D uses the 2WD, single-range arrangement.

The KAF540E supplement is not a standalone manual. It treats KAF540D as the base configuration and documents only Mule 2030 differences. Those changes include revised fuel routing with a fuel relief valve and different filter, deletion of the resonator, a converter assembly without the torque-converter cover, cooling fan, or converter case, a transmission without the differential shift mechanism, and revised wheel/tire illustrations and specifications.

Technical Contents and Workshop Utility

Engine repair coverage goes well beyond routine maintenance. The manual includes compression testing, cylinder-head removal and assembly, valve-clearance and valve-seat work, valve-guide inspection, piston and ring service, cylinder measuring and boring/honing information, camshaft and tappet inspection, crankshaft and connecting-rod checks, balancer service, and crankcase assembly. A separate chapter handles complete engine removal and installation. The lubrication section adds an engine-oil flow chart, oil-pump and relief-valve service, oil-pressure testing, screen-filter inspection, and oil-pipe removal and installation.

Fuel and air-intake sections cover throttle-pedal setup, governor-link service, choke adjustment, carburetor removal, cleaning, float-height inspection, and internal checks, together with the air cleaner, fuel pump, resonator, filter, and tank. The forced-air cooling chapter addresses the screen, fan, fan housing, and engine shrouds.

Drivetrain repair includes torque-converter removal, belt wear inspection, drive-pulley and driven-pulley disassembly and reassembly, transmission removal, internal shaft service, shift-drum and shift-fork inspection, differential disassembly, and gear-dog checks. KAF540C-specific procedures extend into high/low range repair, bevel-gear adjustment, front final-drive teardown, LSD clutch inspection, pinion-bearing setup, propeller shafts, drive shafts, axles, and seals.

The brake chapter covers fluid replacement, line bleeding, pedal adjustment, master-cylinder and wheel-cylinder service, hose and pipe inspection, brake-drum removal, lining and spring checks, and parking-brake cable adjustment. Steering and suspension sections include toe-in, steering-wheel centering, steering-gear preload, tie-rod setup, steering knuckles, MacPherson struts, suspension arms, rear shocks, leaf springs, and dampers.

Diagrams, Specifications, and Repair Notes

Illustrated references include the Engine Oil Flow Chart, Cable, Wire, Hose, and Pipe Routing views, KAF540C/KAF540D Wiring Diagram, Electrical Parts Location, converter drive/driven-pulley exploded views, and KAF540C transmission, front final-gear-case, and 2WD/4WD shift-case exploded views. The appendix supplies system-based troubleshooting for starting, running, shifting, drivetrain noise, braking, charging, steering, and handling faults.

Factory data is organized into multi-page torque and locking-agent tables, a general-fastener torque chart, component specifications, fluid-capacity data, wear and service limits, clearances, pressure-test information, alignment settings, backlash and bearing-preload data, and electrical test values. Tool callouts include the Pressure Cable Luber K56019-021, Clutch Holder 57001-1243, Oil Pressure Gauge 57001-164, Pinion Gear Holder 57001-1281, Brake Drum Remover 57001-1260, and Kawasaki Hand Tester 57001-983.

The converter chapter warns that placing the clutch holder on the pulley spider instead of the cover can break the spider assembly. The final-drive setup pages treat bearing preload, backlash, and tooth contact as a controlled sequence; excessive preload can damage the bearings, while incorrect contact can damage the bevel gears. Review the factory warnings before fuel-system work, brake bleeding, electrical testing, or service around rotating converter components.
