Internal Engine Inspection and Assembly

Step-by-step instructions cover valve removal, valve-guide inspection and replacement, valve-seat checking and lapping, and piston-ring inspection. Cylinder and piston measurements are tied to inspection methods rather than presented only as specification tables.

The cylinder-head installation section identifies crankshaft movement during camshaft installation as a risk for damage or incorrect valve timing. Crankshaft service also includes connecting-rod checks, timing-chain inspection, and the use of dedicated removal and installation tools.

The trochoid oil-pump section covers rotor clearances and assembly checks. Oil Flow Diagrams and the Engine Oil Lubrication Chart show the lubrication paths associated with these components.

Clutch Wear and Gearbox Checks

Carburetor Inspection and Starting Faults

Carburetor instructions distinguish the float valve, piston-valve diaphragm, coasting-enricher diaphragm, and individual jets. The inspection sections explain the replacement grouping for the needle valve, valve seat, and O-ring.

Starting-failure charts separate fuel, compression, and electrical causes. Carburetor-heater diagnosis adds thermo-switch continuity checks and heating-element resistance tests.

Brake, Axle, and Suspension Differences

The later publication separates front-shock adjustments for 4D3D from those for 4D3H and 4D3M. The latter receive rebound and slow- and fast-compression damping adjustments, along with their own rear-shock settings.

Safety note: Yamaha warns against opening or heating the nitrogen-charged shock absorbers; the relevant sections cover external adjustment, inspection, removal, and replacement.

Cylinder-head inspection specifies a maximum warpage of 0.05 mm. The valve-clearance data give a cold intake setting of 0.05–0.10 mm.
