Komatsu Manual Features & Content Preview

  • 2,260 PDF pages total — WA500-3 publication code SEBM009014, 1,274 pages, serial 50001 and up, revised February 2005; WA500-3H publication code VEBM500100, 986 pages, serial WA500H20051 and up, European issue dated October 2001.
  • Serial-break and engine coverage separates WA500-3 machines 50001-52000 with the S6D140E-2 from 52001-and-up machines with the SA6D140E-3. The WA500-3H manual is for the SA6D140E-3 installation.
  • Powertrain repair sections follow the damper, torque converter, ECMV-controlled transmission, transfer, drive shafts, axles, standard and limited-slip differentials, and final drives through removal, disassembly, inspection, reassembly, and adjustment.
  • Hydraulic and steering material addresses the hydraulic, steering, switch, and PPC pump circuits; accumulators; PPC and main control valves; Orbit-roll and orbital steering valves; cylinders; pressure testing; air bleeding; and linkage adjustment.
  • Brake and electronic-control procedures cover service and parking brakes, ECSS, joystick steering, transmission-controller initial teaching, main-monitor setup, bucket positioner and boom kick-out adjustment, and system-specific fault-code diagnosis.
  • Named diagrams and views include the transmission cutaway, ECSS and joystick-steering wiring diagrams, serial-specific multi-sheet electrical circuits, connector and 3D connector-arrangement diagrams, and work-equipment/steering hydraulic circuits.
  • Factory reference sections provide special-tool lists and sketches, torque tables, fluid data, pressure-test specifications, electrical checks, wear limits, clearances, bearing preload, gear backlash, and maintenance standards.

Serial and Variant Coverage

This is a two-manual set, not one generic WA500 book. Each publication follows Komatsu’s six-section shop format.

The 52001 serial break changes more than the engine designation in SEBM009014. Earlier machines use fuel-injection-pump, nozzle-holder, and injection-timing material tied to the S6D140E-2. Later pages add fuel-supply-pump and injector service, fuel-pressure release and leakage checks, reduced-cylinder testing, common-rail diagnostics, and engine-controller fault trees for the SA6D140E-3. Wiring sheets, connector layouts, monitor adjustment, hydraulic circuits, and control procedures are also divided at that break.

Engine repair scope differs between the PDFs. SEBM009014 contains selected in-chassis tests and removal/installation coverage for the cylinder head, fuel equipment, turbocharger, water pump, front and rear seals, radiator, and engine assembly. VEBM500100 identifies the SA6D140E-3 installation and supplies standard-value tables, but directs engine testing and engine-component disassembly or assembly to the separate 140-3 Series Engine Shop Manual. Neither PDF replaces the applicable full engine-overhaul manual.

System Structure and Operation

The structure chapters trace power from the engine through the damper and torque converter, into the transmission, through the transfer and drive shafts, and out to the differentials and planetary final drives. Electronic Control Modulation Valve (ECMV) operation, clutch engagement, transmission-control signals, kick-down/hold functions, and electric parking-brake control are explained with section views and circuit logic.

Axle coverage is configuration-sensitive. The WA500-3 publication documents both normal and limited-slip differential construction and repair, while the WA500-3H book identifies the normal differential as standard. Steering and loader hydraulics are broken down by oil flow through the pumps, steering valve, PPC circuit, main control valve, accumulators, cylinders, positioner circuits, and Electronically Controlled Suspension System (ECSS) components.

Testing, Troubleshooting, and Repair Procedures

Factory procedures address torque-converter stall and pressure checks, ECMV clutch-pressure testing, transmission hydraulic-circuit flushing, steering and work-equipment pressure diagnosis, brake performance and disc-wear checks, parking-brake testing and manual release, accumulator checks, PPC adjustment, and hydraulic bleeding.

Electrical diagnosis uses connector inspections, circuit diagrams, failure-code tables, and decision trees for the transmission controller, main monitor, ECSS, joystick steering, chassis electrical system, air conditioner, and—on later WA500-3 machines—the engine controller. Major repair chapters cover torque converter and transmission overhaul, transfer and parking-brake service, axle and differential repair, final drives, steering valves, brake assemblies, hydraulic valves and cylinders, center hinge, work equipment, cab structures, and air-conditioning components.

Special-tool tables identify Komatsu tooling by part number, including the 790-501-5200 repair stand, 792-525-1000 differential preload micrometer, and 799-703-1200 R134a service-tool kit, together with locally manufactured tool sketches.

The repair notes flag two easy-to-miss damage risks. Forcing the torque-converter assembly into position can damage its input-shaft seal ring. After hydraulic components or lines have been opened, running at high speed or fully stroking the cylinders before air is purged can damage piston packings.

Specification and Reference Data

Reference material includes machine specifications, lubricant and coolant data, standard tightening tables, electrical wire codes, conversion tables, connector test values, hydraulic test categories, adjustment data, and maintenance-standard drawings with inspection limits. The figures are tied to the covered serial and system configuration rather than presented as generic WA500 data.

WA500 loaders combine stored hydraulic pressure, heavy articulated structures, raised work equipment, electrical circuits, and refrigerant service. Use the manual matching the exact serial number and follow Komatsu’s blocking, lifting, pressure-release, electrical-isolation, and refrigerant-recovery precautions before beginning repair work.
