Cushman Manual Features & Content Preview

  • Coverage: Three-PDF, 292-page set combining the 168-page 1992–1994 parts list for Cushman Truckster/Haulster Model 898459A, the 112-page Cushman Service Manual #826767, and the 12-page 22 HP supplement, Part No. E503101, for beginning-with-8510 Haulster and Turf-Truckster applications.
  • 22 HP engine procedures: Covers cold valve adjustment, compression testing, spark-plug and contact-point service, ignition-timing and spark-advance checks, governor adjustment, carburetor checks, fuel-filter service, cooling-air-door inspection, and overheat-warning-system checks.
  • Engine and electrical repair: Details engine removal, flywheel and clutch separation, internal disassembly and reassembly, crankcase, crankshaft, camshaft, cylinders, valves, pistons, connecting rods, oil pump, starter-system testing, timer/governor service, alternator work, and model-specific wiring diagrams.
  • Drivetrain repair: Includes clutch overhaul and interlock adjustment, transmission disassembly and assembly, synchronizer, mainshaft, reverse idler, power take-off, auxiliary transmission, worm-drive differential overhaul, axle service, shim setup, and drivetrain troubleshooting.
  • Steering and brake service: Documents steering-gear overhaul and backlash adjustment, front-wheel bearings, fork and damper adjustment, four-wheel alignment, brake-shoe replacement, hydraulic bleeding, master- and wheel-cylinder repair, parking-brake adjustment, and related troubleshooting.
  • Parts identification: Provides exploded views and itemized part numbers for the 1-inch master cylinder, 2- and 4-weight governors, capacitor and standard ignition systems, cab and flat bed, engine air ducting, drive transmission, clutch, suspension, worm-drive differential, and 2-speed differential. The scans retain small callouts and wiring labels for practical bench printing.

Model Coverage and Manual Structure

The parts catalog is specifically identified as Model 898459A, 1992–1994, 22 HP OMC powered. It is the source for the exploded assemblies, quantities, hardware, seals, gaskets, and service-part numbers used throughout that vehicle.

The service information is organized differently. Manual #826767 supplies the main repair chapters, while Supplement E503101 updates it for 22 HP Haulster and Turf-Truckster vehicles beginning with 8510. The supplement lists models 898450, 898451, 898452, 898454–898459, 898461, and 898530–898532. It adds revised 22 HP tune-up procedures, specifications, and electrical layouts for use with the base manual; it is not a separate full workshop manual by itself.

The base manual’s engine specification section describes the earlier 18 HP configuration, so the supplement’s 22 HP tune-up and specification pages are the correct reference for the beginning-with-8510 group. The base publication also contains individual lubrication charts and wiring sheets for earlier models, including 898407, 898415, 898419, 898425, 898434–898437, 898444, 898447, 898507, 898515, 898519, 898525, and 898547. Keeping these groups separate matters: the 898459A PDF is the parts-number catalog, while the model lists in the service material define procedure, lubrication, and wiring coverage.

Workshop Procedures and Diagnostic Depth

The service portion adds procedures not present in the parts catalog. Its chapters move from specifications, torque data, capacities, lubrication charts, and tune-up work into full engine overhaul. They cover crankcase separation and resealing, timing-mark alignment, camshaft and crankshaft inspection, cylinder and valve work, piston and connecting-rod service, oil-pump inspection, reassembly, and fault diagnosis. Fuel-system sections provide repair coverage for Zenith and Keihin carburetors, plus fuel-pump and filter service.

Electrical material includes starter-circuit testing, starter-motor inspection, timer/governor overhaul, and multiple vehicle-specific wiring diagrams. For the 22 HP group, the supplement separates vehicles with the hazard-warning switch in the turn-signal switch from those with the hazard-warning switch on the dash. Representative visual references include the Timing Mark Alignment and Valve Lash Adjustment figures, both 22 HP wiring variants, differential-carrier measuring and shim views, and the 2-speed differential exploded assembly.

The drivetrain chapters document clutch overhaul, pedal and interlock-switch adjustment, transmission teardown and assembly, synchronizer and mainshaft service, PTO and auxiliary-transmission work, and worm-gear differential overhaul. Factory tool callouts include flywheel knock-off tool P/N 112015 and Surface Locator Tool P/N 880028, the latter used to compare differential-carrier dimensions and preserve the required shim relationship during carrier replacement.

Parts Scope and Repair Cautions

The 168-page catalog maps the brake system, front hubs, rear brakes, parking brake, electrical hardware, lighting, cab, frame, flat bed, engine components, driveline, steering, suspension, fuel system, and differential assemblies. Because the catalog is model-specific, its part numbers should not be assumed to apply across every 89845x or 89853x model listed in the supplement.

There is also an important carburetor scope difference. The 898459A parts catalog contains a Walbro carburetor breakdown, while the base service manual’s detailed carburetor repair chapters cover Zenith and Keihin units. The 22 HP supplement adds carburetor adjustment and performance checks, but not a separate full Walbro overhaul chapter.

Differential carrier replacement is treated as a measured shim job rather than a direct parts swap; disturbing that relationship can change worm-gear alignment. The manual also calls out the installed positions of the front-axle lock and brake backing-plate stop because incorrect assembly can lead to erratic steering or brake-hose damage. During brake, steering, and axle repair, support the vehicle on rated jack stands rather than relying on a hydraulic or mechanical jack alone.
