System Breakdown and Workshop Utility
This 373-page PDF is Piaggio’s 2005 factory publication prepared for dealer workshop use. Coverage is specific to the BEVERLY Cruiser 500ie identified by chassis prefix ZAPM34500 and engine prefix M34AM; it should not be treated as blanket repair coverage for every Beverly 500 variant. The manual identifies the engine as a 493cc single-cylinder, four-valve, SOHC, dual-spark unit with electronic injection and an automatic expandable-pulley variator transmission.
The engine chapters go well beyond scheduled service. They cover removal from the chassis, exhaust and lambda-probe disconnection, flywheel and starter-system repair, cylinder-head disassembly, valve and guide inspection, camshaft and rocker-arm checks, timing-chain installation, piston and ring service, and cylinder inspection. Crankcase work includes splitting and rejoining the case halves, crankshaft and countershaft removal, bearing and bushing selection, alignment and axial-clearance checks, and oil-seal installation. The piston-position measurement and base-gasket selection procedure is included so the correct compression-ratio category can be restored during reassembly.
The CVT section handles both sides of the automatic transmission: transmission-cover and bearing work, drive-pulley removal, variator roller and guide-shoe inspection, belt checks, driven-pulley bearing and seal replacement, clutch inspection, spring checks, and final assembly with the specified fixture. The final-reduction chapter adds wheel axle, countershaft, driven-pulley shaft, hub bearings, oil seals, and hub-cover repair.
Electrical and fuel-system coverage is centered on the MIU/EMS injection system. The manual supplies terminal assignments, system schematics, diagnostic-tester connections, symptom-based fault charts, fuel-pump supply checks, pressure and flow testing, injector circuit and leakage checks, ignition-coil and rpm-sensor tests, coolant-sensor values, lambda-probe diagnosis, ignition-advance verification, and throttle-position reset. Immobilizer material covers key storage, system programming, LED codes, aerial and decoder checks, and control-unit replacement. A separate electrical note identifies a MIU power-supply stabilizer fitted to a first production lot and provides a dedicated connection and diode-test check for that build feature.
Chassis repair includes front-wheel bearing work, full fork disassembly and reassembly, steering-head bearing replacement and adjustment, swing-arm removal and bearing overhaul, shock absorbers, and center- and side-stand service. The brake chapter covers front and rear caliper overhaul, pad orientation, disc inspection, master-cylinder removal, and bleeding of the front and rear-combined circuits through the rear caliper, regulating valve, and front-left caliper. Cooling-system material includes the circuit layout, electric-fan active diagnosis, sealing checks, coolant replacement and venting, thermostat testing, water-pump inspection, and fault isolation for excessive pressure, coolant loss, and oil contamination. Body sections show the removal procedures for the seat, fairings, instrument panel, leg shield, ignition lock, helmet compartment, fuel tank, radiator, and related panels needed to reach service components.
Specifications, Diagrams, and Repair-Critical Details
Reference tables cover tightening torques by assembly, fluid specifications and capacities, cylinder and piston coupling categories, ring and valve limits, crankshaft and crankcase selection data, bearing fits, suspension settings, brake inspection limits, lubrication pressures, and electrical test values. The Tooling chapter alone lists more than 60 coded items. Useful examples include the 020460Y scooter diagnosis tester, 020481Y control-unit interface wiring, 020480Y fuel-pressure check set, 020444Y driven-pulley clutch tool, 020475Y piston-position checking tool, and 020471Y countershaft timing pin.
Diagram coverage includes the overall electrical schematic, front and rear electrical-system installation views, the ignition conceptual diagram, the battery-recharge and starting diagram, the EMS circuit diagram, and the cooling-system circuit diagram. Connector layouts, component-location views, injection-load circuits, lubrication flow diagrams, exploded service views, and fault-isolation charts support both mechanical and electrical repair work.
Several manual-specific cautions are important during major repair. Allowing the stator and rotor to interfere while fitting the flywheel cover can destroy the ceramic magnets. During crankcase service, the crankshaft’s threaded ends can damage the main bearings, while incorrect oil-seal positioning can disrupt lubrication circulation. In the injection system, disconnecting the MIU connector without proper electrical isolation can damage the control unit, and repeated start testing with too little fuel can damage the in-tank pump. The fuel circuit is pressurized, and brake and cooling-system work should follow the manual’s handling, bleeding, and final-check procedures with calibrated tools.
