The Parts Manuals support parts identification and assembly orientation with illustrated views and model-specific numbers. Full chassis overhaul procedures are outside the scope of the workshop volume.

Fuel-system coverage centers on the Dellorto PHM 38/40, including removal, cleaning, and inspection of the throttle, needle, jets, float system, choke, cable, and ventilation tubes. The publication distinguishes two production float-chamber versions and ties standard jetting to Enduro, ECE, USA, Super Motard, Competition, Cross Country, and Motocross configurations. Ignition work covers flywheel and stator removal, resistance testing, reassembly, and timing-mark alignment. Model-Year and Configuration Differences

The 2001/2002 references cover FE 400e/501e/650e, FS 400e/650e, FS 400c/650c, FC 470/6, FC 550/4, FC 550/6, FC 470e, and FX 470e/650e. For 2003, the tables list FE 400e/501e/650e, FS 400e/650e, FS 450c/650c, FC 450/550/450e, and FX 450e/650e.

A different transmission tooth profile appears with the 2002 design; the related counterbalancer, drive gears, crankshaft, and outer clutch basket cannot be mixed with the 2001 set. The manual also separates the early solid starter reduction gear from the friction slip-clutch version introduced during 2002, the 2001 aluminum cam gear from the late-2002/2003 steel version, the 2003 clutch pressure unit and plate arrangement, and the 2003 roller-bearing crankshaft layout from the earlier ball-bearing arrangement.

Illustrated Parts, Wiring, and Shop Data

The Parts Manuals provide full-size plates such as Cylinder Head Upper Part, Oil Pump, Gearshift & Kickstart Mechanism, Gearbox WR-6, Gearbox CR-6/CR-4, and Carburettor Jetting. Electrical references include FEe/FSe harness diagrams with and without turn signals, FCe/FXe and FSc/FC layouts, and corrected 2003 wiring diagrams for the applicable model groups.

Shop tables cover component-specific torque specifications, clearances, wear limits, crankshaft and bearing inspection data, fluid capacities, ignition checks, stator resistance baselines, standard carburetor settings, and separate maintenance schedules for competition and electric-start street/enduro use. The tool chart identifies the flywheel holder 270 030-01, crankcase puller 270 011-02, flywheel puller 270 028-01, clutch puller 270 005-01, valve-guide drift 270 012-01, and clutch air-bleed syringe 270 032-01.

Several repair traps are model-specific. Mixing 2001 and 2002/2003 gear-train parts can create an incorrect tooth mesh and damage the drive components. On the late-2002/2003 steel cam gear, omitting the specified thick washer at the stop screw can break the decompression device. The oil-pump rotor, shaft lock pin, and marked faces must remain correctly indexed; an incorrectly assembled pump drive can compromise lubrication and damage the rebuilt engine.

Engine repair involves fuel, hot aluminum parts, rotating assemblies, press work, and heavy internal components. Secure the engine on the bench, isolate fuel and electrical sources, use the specified pullers and holding tools, and verify the correct model-year parts, assembly data, and torque tables before the engine is placed under load.
