Husaberg Manual Features & Content Preview

  • Husaberg factory Repair Manual, Edition 2004, Art. No. 3.803.000, with 116 PDF pages covering engine repair, electrical and fuel systems, troubleshooting, specifications, maintenance schedules, and wiring diagrams. The 550 cc tables specifically identify FC 550/4 and FE 550e/6 within the broader 450/501/550/650 model family.
  • The supplied PDF set also includes the 74-page Edition 2004 Owner’s Manual (Art. Nr. 3802000) and a 4-page 450–650 FE/FS FORCE Spare Parts Manual supplement, Art. Nr. 3.801.004, dated 05/2004 and supplementing parts manual Art. No. 3.801.002.
  • Documents the complete engine teardown and assembly process, including crankshaft/conrod work, Nikasil cylinder inspection, clutch and starter drive, timing system, oil pump, and separate 4-speed and 6-speed transmission assembly.
  • Provides diagnostic data for Kokusan 4K-3A/4K-3B ignition systems and Keihin FCR-MX 39/41 carburetors, including stator/pulse-generator tests, throttle-sensor adjustment, float-height checks, and ignition troubleshooting.
  • Lists factory service tools by part number, including housing separator 800.29.020.000, timing-chain riveting tool 800.29.030.000, clutch holder 800.29.003.000, rotor extractor 580.12.009.000, and conrod-bearing pressing tools 800.29.035.000 / 800.29.036.000.

Engine and Chassis Maintenance

This publication covers the entire engine lifecycle. Chapters break down engine removal, the oil circuit, disassembly, individual component inspection, and final assembly. Factory procedures include crankpin and conrod-bearing work, crankshaft runout and axial-clearance balancing, piston/cylinder measurement, cylinder head and valve train, camshaft and timing chain, clutch, kickstarter, starter freewheel, shift mechanism, and transmission shafts.

For the 550 engine, factory data specifies 550 cm³ displacement, 100 x 70 mm bore/stroke, 11.8:1 compression, and 0.45–0.55 mm crankshaft axial clearance. The FC 550/4 uses the 4-speed transmission; the FE 550e/6 uses the 6-speed layout. Engine oil quantity is 1.0 liter, cooling-system quantity is 1.0 liter, and cold valve clearance is 0.12 mm for both intake and exhaust. The wear tables also distinguish coated and uncoated 450/550/650 piston mounting clearances and cylinder-bore size classes for the Nikasil liner.

Chassis overhaul is not the main scope of the 116-page repair manual. It supplies chassis torque data, WP 4860 MXMA fork settings, WP 5018 PDS DCC shock settings, brake-disc limits, gearing, and model-specific maintenance schedules. The included Owner’s Manual adds routine chassis procedures such as steering-head bearing adjustment, suspension sag/preload checks, brake-pad service, wheel removal, chain adjustment, cooling-system bleeding, and hydraulic-clutch bleeding.

Electrical, Fuel, and Diagnostic Coverage

The electrical section distinguishes the FC Kokusan 4K-3A stator from the FE/FS 4K-3B system. Coverage includes starter and relay tests, voltage-regulator diagnosis, CDI and ignition-coil checks, stator and pulse-generator testing, plus static and dynamic ignition/generator values. The electric-start system uses a 10 A main fuse in the starter relay.

For 550 models, the Keihin FCR-MX 41 table gives carburetor ID 4125B, a 182 main jet, and the mixture-control screw 1.5 turns open. Repair coverage extends through carburetor disassembly/assembly, accelerator pump, choke and hot-start components, float system, idle setting, and throttle sensor; tool 800.29.052.000 is specified for the carburetor potentiometer.

Named technical views include the Oil Circuit, Dynamic Generator Values – Kokusan 4K-3B, Static Ignition Values – Kokusan 4K-3A/B, Keihin FCR-MX 39/41 Carburetor service views, and model-specific wiring diagrams for FC, FE, FE USA, and FS models.

Cylinder head bolt torque is documented at 40 Nm for the initial crosswise stage, followed by 50 Nm final tightening. Other useful limits include 0.12 mm maximum crankshaft lateral runout, 0.05 mm maximum conrod-bearing radial clearance, 41.5 mm minimum clutch-spring length, and 1.9 mm minimum clutch-lining thickness. Maintenance intervals also differ: FC 450/550 models use a first service at 2 hours or 15 liters of fuel, then 10 hours or 60 liters; FE 450/501/550/650 and the listed FS models use 3 hours or 20 liters initially, then 15 hours or 100 liters.

The manual flags several repair traps that matter during a rebuild. Thread-locking compound on the timing-chain guide bolt collar can lock the guide and cause it to break. Incorrect crankpin lubrication-bore alignment can starve the conrod bearing of oil and cause engine damage. Pulling the clutch cover onto the case with its bolts can cant and break the cover, while damage to the water-pump-shaft O-ring can cause engine-oil leakage.

Model-fit note: no serial-number range is stated; coverage is by 2004 model designation. The engine table lists FC 550/4 and FE 550e/6. A carburetor table groups FE/FS 550e/6, but the 2004 chassis and maintenance tables list FS 450e/6 and FS 650e/6 rather than FS 550/4. Match the exact model designation before relying on displacement alone.

The repair manual assumes trained workshop practice and explicitly does not teach general shop methods or general workshop safety rules. That limitation is relevant for engine removal, fuel-system repair, heated bearing work, and electrical testing.
