Engine Removal and Internal Repair Limits

The engine-removal procedure covers the power unit together with the rear wheel, exhaust muffler, and center stand. It specifies a two-person operation and supporting arrangements for the chassis.

Internal engine work: This publication refers internal engine repair to separate Engine Workshop Manual Nos. 1000, 1001, and 1002, which are not included. Its list of components accessible with the engine installed is not a substitute for their detailed repair procedures.

Fuel Delivery and Cooling Components

The California evaporative-emissions schematic identifies the vapor, vacuum, and fuel-line connections. The numbered carburetor exploded view and specification table support component identification alongside the documented removal procedure.

Cooling coverage distinguishes the radiator thermal switch from the engine-mounted coolant thermistor. The thermostat valve and mechanically driven coolant pump are identified, but their detailed service information is assigned to the separate engine workshop manuals.

Electrical Tests and Fault Isolation

The main wiring diagram with component key, starter-circuit schematic, and ASD/USA lighting-circuit diagram support circuit tracing. Inspection data covers the alternator, voltage regulator, ignition coil, pickup, switches, oil-pressure sensor, horn, turn signals, brake lights, and lighting circuits.

The starter section explains the brake-lever starting interlock and separates a starter that will not turn from one that runs without turning the engine. This helps relate the symptom to the relevant switches, relay, wiring, or drive components.

C.D.I. and regulator resistance checks are identified as approximate. Connector-level measurements provide further checks before a control unit is condemned.

Battery compatibility: The battery section covers a conventional vented unit and warns that substituting a maintenance-free battery can damage the electrical system.

Bodywork, Brakes and Suspension

Access procedures cover the saddle compartment, fairings, shields, footrests, dashboard, handlebar controls, locks, fuel tank, air box, exhaust, center stand, and engine connecting linkage. Component-specific torque tables accompany the service information.

Wheel coverage includes runout and balance checks, front-bearing replacement, and rear-wheel removal. Brake sections provide pad-wear and disc inspection limits; operating a brake lever with its caliper off the disc can force the pistons outward and spill fluid.

The front-fork exploded assembly supports teardown and refitting. The refitting table distinguishes Showa and Marzocchi fork data, while rear-suspension coverage includes spring-preload adjustment.

Fork instructions specify the spring’s tighter coils at the bottom and renewal of seals and plug O-rings. Circumferential polishing is prohibited, and dirt left inside the fork can quickly destroy it.

Fuel, coolant, battery electrolyte, hydraulic brake fluid, hot exhaust components, and lift-supported chassis work require proper ventilation, fluid handling, electrical isolation, and stable support before repair work begins.

Preview of Charging-System Test Values

The recharge-system section specifies 13–15 V DC at 3,000 rpm across the battery terminals with the lights on and high beam selected.

For the separate alternator no-load test, the specified output is greater than 45 V AC at 3,000 rpm, measured between pairs of yellow stator leads with the regulator connector disconnected.
