IT200N / 43G Coverage and Manual Scope
The publication combines owner-level setup and operating material with component-level workshop sections. The opening chapters cover machine identification, controls, pre-operation checks, starting and break-in, cleaning, storage, maintenance intervals, lubrication points, and routine adjustments. Fuel and oil information distinguishes the factory premix recommendation for Yamalube R from the ratios specified for the listed Castrol oils, while the transmission section identifies the approved oil classes and service quantities.
This manual is written specifically for the competition-only IT200N. It is not the separate race-tuning volume, but it does contain the standard settings, adjustment ranges, service inspections, and repair procedures needed to maintain the stock carburetor, engine, suspension, chassis, and electrical systems.
Engine and Drivetrain Repair
Engine coverage begins with the Mikuni VM34SS carburetor, including an exploded component view, a tuning-and-repair-parts chart, main-jet replacement, float-system inspection, and float-height adjustment. Separate sections address the Y.E.I.S. air chamber and hose, reed-petal condition and stopper height, and muffler removal and carbon cleaning.
The top-end chapter covers cylinder-head, cylinder, piston, piston-ring, piston-pin, and piston-pin-bearing removal, inspection, measurement, and reassembly. Factory data includes bore, taper, out-of-round, piston clearance, ring end gap, ring side clearance, head warpage, oversizes, and related torque specifications. Clutch repair includes removal, friction-plate and clutch-plate inspection, spring checks, pushrod and push-lever inspection, installation, and mechanism adjustment. The kick starter and external shifter receive their own removal, inspection, and reassembly coverage.
For lower-end repair, the manual documents engine removal, crankcase disassembly, kick-axle service, bearing and oil-seal replacement, transmission gear and shift-fork inspection, crankshaft runout and connecting-rod checks, and crankshaft installation with the specified Yamaha tools. Gear dogs, shift-cam grooves, followers, forks, shafts, loose shims, and case sealing are addressed individually rather than folded into a generic transmission overview.
Chassis, Suspension, and Electrical Diagnosis
Chassis procedures cover front and rear wheel removal and installation, spoke replacement, rim runout, wheel bearings, leading-and-trailing-shoe drum brakes, brake-shoe and drum inspection, drive sprockets, and chain condition. The front-fork section includes setting data, safe air release, oil replacement, removal, internal disassembly, slide-metal and seal inspection, and reassembly. Steering-head bearing service is followed by Monocross rear-shock spring selection, preload, rebound damping, removal, and installation information. The shock’s high-pressure nitrogen reservoir is treated as a sealed assembly and is accompanied by specific handling restrictions. Swingarm coverage includes bearings, oil seals, relay-arm parts, pivot hardware, free-play inspection, and shim placement.
Electrical diagnosis is organized as workshop flowcharts rather than a simple specification list. The ignition sequence moves through the spark plug, spark-gap test, engine-stop switch, ignition coil, connectors, CDI pickup coil, source coil, and CDI unit. Lighting diagnosis covers bulbs, the light switch, magneto output voltage, lighting-coil resistance, grounds, and connectors. The special-tool section identifies the Yamaha pocket tester YU-03112, crankcase separating tool YU-01135, crankshaft installing tool YU-90059 with bolt YU-90060 and adapter YU-90063, flywheel magneto puller YM-01189, and fork seal and bushing service tool YM-08020, along with ignition-timing and steering tools. Several assembly cautions are component-specific. Clutch spring screws are loosened in stages and in a crisscross pattern to avoid warping the assembly. During crankcase separation, the tool must remain parallel and the case halves must part evenly; forcing a hung half or striking a gasket surface can damage the cases. The manual also calls out the original positions of swingarm spacing washers and shims, plus the correct front-fork seal-washer and spring orientation during reassembly.
