Engine Repair and Configuration

The dedicated engine-mechanical chapters are labeled 2.4 I4 and 2.5 TCI. Powertrain tables separately distinguish A-2.5 TCI, SIRIUS-II 2.4 MPI II, 4D56 TCI, and T2-2.6 applications; match the engine and transmission identifiers before choosing specifications or procedures.

Engine work includes block and cylinder-head disassembly, piston and crankshaft inspection, valve service, oil-pump repair, cooling-system service, and timing-belt installation. The 2.5 TCI chapter also covers the turbocharger, wastegate, intercooler, and lubrication system.

The 2.4 timing instructions warn that reversing a crankshaft-sprocket flange can break the belt, while excessive cam-sprocket movement can cause valve-to-piston contact.

Fuel and Engine-Management Diagnosis

Gasoline coverage combines DTC procedures with fuel-pressure, injector, sensor, and harness checks. Crankcase, evaporative, and exhaust-emission controls are addressed separately.

Covec-F diagnosis includes the electronic governor actuator, timing-control valve, pump-speed sensor, and timing-position sensor. Symptom charts and component tests help distinguish control-system faults from mechanical fuel-delivery problems. The mechanical-diesel section adds injection timing, nozzle inspection, and fuel-delivery service.

Transmission, Clutch, and Transfer Case

Automatic-transmission repair covers the oil pump, valve body, accumulators, planetary sets, one-way clutches, brake and clutch packs, and output shaft. Hydraulic-pressure, stall, time-lag, and solenoid tests support diagnosis before internal repair.

Manual-transmission procedures address mainshafts, countershafts, gears, bearings, shift shafts, synchronizer hubs and rings, seals, and final inspection. Transfer-case coverage adds the chain, sprockets, planetary carrier, oil pump, clutch pack, shift cam, motor, and speed sensors.

Transfer-case notes distinguish driven-sprocket orientation and thrust-washer/clutch-pack alignment; an incorrectly seated washer can prevent snap-ring installation.

Chassis, Brakes, Body, and Restraints

The driveline sections distinguish 2WD/4WD hubs, front driveshafts, propeller shafts, and differential carriers. Suspension coverage includes leaf-spring and coil-spring rear layouts. Steering procedures cover tilt and non-tilt columns, the mechanical power-steering gear, linkages, pump, and hydraulic-pressure tests.
