Model and Publication Coverage
Edited as of July 2000, CU028 covers the cushion-tire 7FGCU15 and 7FGCU18, plus the U.S.-market 7FGCSU20. Edited as of October 1999, CU027-2 covers pneumatic-tire 7FGU15-32 gasoline and 7FDU15-32 diesel trucks, together with cushion-tire 7FGCU20-32 gasoline models. The base manuals identify trucks by model, tire type, engine, and frame-number format. Dated production breaks in the axle, rear-wheel-alignment, and oil-control-valve chapters distinguish early- and later-build procedures.
These are chassis repair manuals rather than maintenance-only books. Factory coverage includes removal and installation, disassembly and reassembly, inspection, adjustment, pressure and stall testing, air bleeding, troubleshooting, and operating checks. Less obvious shop content includes EZ Pedal service, vehicle-speed-control diagnosis, mast natural-drop and forward-tilt tests, lift-cylinder rod-shim correction, and tilt-angle correction.
4Y-ECS Engine Control and Diagnosis
The 88-page 4Y-ECS Outline of Main Components explains the electronic-control architecture introduced for 7FGU/7FGCU20-32 trucks in October 2000. Gasoline specifications combine EFI, electronic spark advance, and electronic governor speed control, using separate EFI and governor ECUs. It traces pressure, coolant-temperature, intake-air-temperature, throttle-position, accelerator, and ignition inputs through fuel, spark, idle, and governed-speed control. LPG-exclusive trucks use a dedicated LPG adapter, VSV, ignition control, and electronic governor. This 4Y-ECS option does not apply to the gasoline/LPG convertible configuration.
The 109-page 4Y-ECS repair supplement adds tune-up, inspection, adjustment, component replacement, and troubleshooting. Gasoline sections cover the throttle body, intake manifolds, injectors and delivery pipe, fuel pump, pressure regulator, temperature sensors, relays, accelerator-sensor assembly, distributor, and ignitor; LPG-exclusive sections cover the LPG adapter and VSV. Diagnostic material includes electronic-throttle/governor and EFI code tables, code-specific fault isolation, no-code symptom diagnosis, circuit checks, connector pin assignments, and relay/fuse-box views.
OPS, SAS, and Electrical Support
The CU040 and CU042 supplements update the applicable trucks to the August 2005 OPS configuration. They cover Operator Presence Sensing controller and seat-switch inputs, SAS interaction, lift-lock and tilt-control functions, revised oil-control-valve repair, and diagnosis by code or operating symptom. The manuals identify the SAS analyzer SST 09240-23321-71 and OPS analyzer SST 09240-23323-71; the OPS tool coverage includes diagnostic-memory review, input/output monitoring, active tests, and controller-data functions.
Representative drawings include the 4Y-ECS Basic Configuration, Electronic Spark Advance System Configuration, Torque Converter & Transmission Hydraulic Circuit Diagram, Material Handling System Hydraulic Circuit Diagram, SAS/OPS controller sequence and connector diagrams, and Mini Lever wiring and connector layouts. Wiring distinguishes gasoline, LPG-exclusive, gasoline/LPG convertible, and diesel circuits, plus charging, starting, electric-shift, meter, speed-control, shutdown, LPG warning, and glow systems.
Stored 4Y-ECS diagnostic codes should be read before battery disconnection because removing power clears the memory, and the manual warns against bridging unspecified diagnostic terminals. During OPS oil-control-valve repair, solenoids and spools must return to their identified locations; interchanging them can produce incorrect lift-lock, tilt-control, or unload operation. Secure and support the truck, isolate electrical power where specified, and release stored fuel or hydraulic pressure before related work.
Scope Notes and Page Breakdown
The chassis and ECS documents cover engine removal, installation, tune-up, cooling, fuel, exhaust, and machine-side control systems, but refer full internal 4Y and 1DZ-II overhaul to separate CE602- and CE618-series engine manuals not included here. The CU040/CU042 wiring appendixes contain circuits revised for the 2005 supplements; base-manual diagrams remain necessary for unrevised circuits.
The December 2002 CE033 mini-lever supplement applies to 7FGF/7FDF15-30 and 7FGJF/7FDJF35 models. It covers controller service, matching, material-handling start-timing adjustment, connector diagnosis, and mini-lever oil-control-valve work, but does not replace the 7FGU/7FGCU chassis manuals. The two-page larger-model file is only an index of service bulletins for 7FG(D)U35-80 and 7FGCU35-70; the bulletins themselves are not included.
