• Scheduled maintenance: Factory service chart, lubrication points, air-filter care, valve/tappet adjustment, compression testing, spark-plug and spark-arrester service, and engine/transmission oil and filter changes.

• Engine and transmission repair: Step-by-step procedures for engine removal and installation, top-side teardown, cam timing, crankcase separation, countershaft assembly, and secondary bevel-gear tooth-contact and backlash adjustment.

• CVT and clutch service: V-belt replacement, drive-face installation, centrifugal-clutch inspection, one-way-clutch checks, and driven-pulley removal and replacement.

• Fuel, lubrication, and cooling: EFI troubleshooting, throttle-body and gas-tank removal, fuel-pump pressure and fuel-level-sensor tests, oil-pressure testing, radiator service, thermostat inspection, and cooling-system filling and bleeding.

• Electrical diagnosis: Battery and charging checks, Power Distribution Module (PDM) fuse and relay tests, sensor and starter-circuit checks, ECU error codes, and Electronic Power Steering (EPS) malfunction diagnosis.

Written for service personnel, this manual assumes familiarity with vehicle systems and the workshop equipment used for component inspection and repair.

Engine Internals and CVT Repair Limits

In-frame versus engine-out work: Top-side, left-side, and right-side procedures can be performed with the engine/transmission in the frame. Center-crankcase work requires removal, helping technicians establish the necessary teardown before starting a repair.

Internal coverage includes the valve cover, cylinder head, valves and guides, camshaft, timing chain, cylinder, piston, and rings. Inspection procedures address wear, distortion, runout, and clearances; Arctic Cat recommends a qualified machine shop for valve, guide, and seat servicing.

Crankcase and transmission: The labeled shaft/gear layout supports countershaft disassembly, shift-fork positioning, crankshaft and balancer installation, and crankcase reassembly. The crankshaft and connecting rod are replaced as an assembly when out of specification. Incorrect countershaft gear or dog orientation can damage the transmission and require another complete teardown.

Left- and right-side procedures also cover the magneto rotor, starter gears, shift mechanism, oil pump, and gear-position switch. The driven pulley is a replacement assembly, not an internal rebuild procedure.

The manual warns that incomplete movable-drive-face spline engagement can produce a false torque reading and damage the shaft and clutch face plate. It also identifies cam-sprocket alignment and tab-washer placement as critical to preventing severe engine damage.

EFI, Cooling, and Electrical Fault Finding

Fuel and cooling: Gas-tank and hose service accompanies fuel-pump and level-sensor diagnosis. Lubrication coverage includes oil-pump pressure testing, pump disassembly and inspection, and oil-cooler service. Cooling procedures cover the radiator, thermostat, fan, and water-pump replacement; the water pump is not internally serviceable.

Component tests: Electrical checks cover the ignition coil, MAP, ECT, CKP, TPS, speed and tilt sensors, front drive actuator, starter motor and relay, ECU, regulator/rectifier, lighting circuits, and ignition timing. The ECU must match the specified part number; this is not ECU programming coverage.

The Test Plug/Error Code List supports reading and clearing Active and Stored Codes and adjusting the TPS. EPS diagnosis distinguishes external power and speed-signal faults from assembly failure before replacement. The starter motor, ECU, and EPS unit are handled as replacement assemblies.

Differential, Brake, and Steering Work

Gear cases and axles: Procedures cover input shafts, pinion and ring gears, differential-lock components, axle seals, hubs, CV axles, boot clamping and grease distribution, and universal joints. Illustrated backlash/end-play checks, shim-selection tables, and the secondary-output tooth-contact chart support gear setup and final engagement checks.

Pinion-gear or associated bearing service requires a new gear-case/differential housing because lock-collar removal damages the housing threads. Rear-drive coverage separately addresses thrust-button shimming.

Brakes: Caliper procedures include piston and seal inspection, reassembly, hydraulic bleeding, brake-disc checks, and pad burnishing. The master cylinder is replaced as an assembly. Arctic Cat recommends hydraulic brake service by authorized Arctic Cat ROV dealers.

Suspension and steering: Coverage includes shocks, front and rear A-arms, ball joints, steering knuckles, tie rods, steering-shaft indexing, and toe-out adjustment. The rack-and-pinion unit is replaced as an assembly, while tie rods and boots are replaceable.

Frame and controls procedures cover body panels, cargo box, exhaust, accelerator pedal, shift lever and cable, park-indicator adjustment, and speedometer/tachometer/LCD/indicator replacement.

Support the ROV with suitable stands or a lift, use the specified lifting and spring-compression equipment, isolate electrical power during fuel-system work, and follow the manual’s brake, fuel, hot-coolant, and rotating-component warnings.

Tools, Tables, and Selected Valve-Clearance Data

Reference material includes component torque tables, lubricant and coolant specifications, capacities, wear limits, runout checks, electrical test values, and troubleshooting tables.

For cold-engine valve/tappet inspection, the manual specifies intake clearance of 0.1016 mm (0.004 in.) and exhaust clearance of 0.1524 mm (0.006 in.). The maintenance section describes both feeler-gauge and valve-adjuster methods, with the related measurement cautions.
