This is a 2,214-page, two-PDF set. The 1,740-page base manual, P/N 99500-64J00-01E (1st Ed. Apr. 2005), contains both original printed volumes and spans Section 00 Precautions plus Sections 0-10. The 474-page ESP-model supplement, P/N 99501-64J00-01E (1st Ed. Jan. 2006), records changed procedures and specifications only. It must be checked first, with the base manual used for every item marked as unchanged.

JB416/JB420 Repair and Diagnostic Coverage

  • Separate M16A VVT and J20 engine chapters cover compression and vacuum diagnosis, valve-clearance inspection, engine removal, timing-chain service, cylinder-head teardown, valve-guide and bearing inspection, piston and connecting-rod work, crankshaft and block measurement, and oil-pump disassembly. The M16A section addresses camshaft-position control; the J20 material includes its two-chain layout and intake-manifold tuning system.

  • Engine-management material includes DTC tables, fail-safe logic, scan-tool data, ECM pin and circuit checks, fuel-pressure diagnosis, injector and pump tests, emission controls, and closed-throttle reference calibration after loss of ECM backup power or replacement of the ECM, throttle body, or accelerator pedal position sensor.

  • Automatic-transmission coverage runs from road, stall, time-lag, line-pressure, engine-brake, and P-range tests through TCM and solenoid diagnosis and full unit disassembly and assembly. Internal coverage includes the oil pump, overdrive, clutches, center support, planetary geartrain, output shaft, and valve-body components; valve-body disassembly is limited to the parts Suzuki marks as serviceable. Manual-transmission shaft, synchronizer, case, shift-control, and hydraulic-clutch repair is also included.

  • Driveline chapters distinguish motor-shift transfers with an actuator from non-shift transfers, with 4WD DTCs, control-module checks, switch and actuator testing, transfer disassembly, front and rear differential overhaul, drive-shaft/CV-joint service, and propeller-shaft work. Full-time 4WD precautions address dynamometer, brake and speedometer tester, one-axle-raised testing, and towing configurations.

  • Suspension and brake sections cover alignment, struts, hubs and bearings, control arms and bushings, rear links and frame, master-cylinder and booster repair, brake bleeding, disc and drum service, parking-brake adjustment, and ABS hydraulic-unit and wheel-speed-sensor diagnosis.

  • For ESP-equipped vehicles, the supplement adds ESP/ABS hydraulic and CAN diagnostics, steering-angle, yaw/G, and master-cylinder-pressure sensor fault isolation, plus the required sensor-calibration coverage. Factory Wiring, Identification, and Specifications

The electrical material includes harness-routing and connector-layout views for M16A/J20A, RHD/LHD, and 3-door/5-door configurations, along with ground points, fuse protection, junction-block internals, and terminal tables. Named examples include the Engine and Emission Control System Diagram, A/T Control System Circuit Diagram, 4WD Control System Wiring Circuit Diagram, Electronic Stability Program Wiring Circuit Diagram, Air Bag System Wiring Circuit Diagram, and Keyless Start System Electric Wiring Circuit Diagram.

Identification is equally specific. The VIN is punched on the front dash panel in the engine compartment and, depending on vehicle specification, also appears at the left-front top of the instrument panel. The engine identification number is punched on the cylinder block, while the transmission number is on the transmission case.

Reference tables supply component-specific tightening torques, approved fluids and capacities, oil-viscosity guidance, pressure-test data, wear limits, clearances, wheel-alignment values, electrical test values, and calibration specifications. Special-tool listings identify the 09933-06320 ECM check harness, 09943-25010 coil-spring compressor, and Suzuki-numbered pullers, installers, holders, and gauges; the diagnostic sections also specify Suzuki scan-tool use.

The manual warns that supporting the engine under the oil pan can bend the pan into the pump strainer and damage the oil pickup. It also cautions that excessive force on the electric throttle plate can damage the actuator's internal resin gear.
