Polaris MSX110 / MSX150 2004 – Service & Owner's Manual Set (P/N 9919062)

The owner's manual covers operating checks, routine care, and what to do on the water. The service manual adds the tests, wiring references, and repair procedures needed to investigate a symptom in the shop.

Polaris lists the model-specific parts books, microfiche, assembly instructions, and update publications separately. Detailed instructions for fiberglass repair come with the repair kits.

PDF Search, Bookmarks, and Wiring Foldouts

Search and navigation: Both PDFs have searchable body text. The two owner’s manual covers and the fine labels on the service manual’s main harness drawings are outside text search. The service manual has chapter bookmarks, though some subsection links open the wrong page. The owner’s manual has no embedded bookmarks. Zoom in to read small pin numbers and wire codes on the harness foldouts.

The ZIP contains two printable PDFs totaling 362 pages. That count includes the front and back covers of both manuals, a warning page and an additional front-matter page in the owner’s manual, and eight wiring foldouts in the service manual.

Turbo Engine, Jet Pump, and On-Water Care

This is a selection of the work covered. The manuals also address intake-manifold fastener retorquing and footpad replacement.

• Engine repair: Step-by-step procedures for engine removal and installation, internal disassembly and inspection, timing-chain installation, and valve-train service.
• Cooling and lubrication: Closed-loop cooling pressure tests, thermostat service, freshwater hose routing, and coverage of the dry-sump and high-pressure oil pumps.
• Bosch engine management: Electronic throttle body and pedal position testing, injection and ignition circuit diagnosis, turbocharger and wastegate checks, and ECU fault-code charts.
• Jet pump and steering: Pump removal and rebuilding, stator and bearing-carrier service, driveshaft shimming and alignment, steering and reverse cable work, and Enhanced Steering Performance testing.

The owner’s manual is for operators handling routine care and minor maintenance. Polaris directs major repairs to a factory-certified Master Service Dealer technician.

Engine Removal and Internal Inspection

The removal chapter covers the intercooler and intake plumbing, engine harness, oil tank, heat exchangers, lubrication and cooling hoses, exhaust manifold and turbocharger assembly, pump assembly, and engine mounts. Polaris calls for lanyard removal and battery isolation for engine and driveline work, and a hoist for engine removal.

Inside the engine, the manual pairs inspection and reassembly procedures for the crankcase, cylinder head, pistons, valves, crankshaft, balance shaft, and PTO balance plate with torque tables, wear limits, and clearance specifications. It also gives compression and fuel-pressure test procedures and lists approved fluids. The tool pages identify the PW-47077 camshaft alignment tool, PW-47079 timing-chain installation guide, and PW-46985 chain-link tool.

Bosch Fault Codes and Turbo Cooling

The Bosch ME-Motronic 7.4.4 charts distinguish a no-crank condition from a crank/no-start, a stall that allows a restart, and an ECU-imposed RPM limit. ECU wiring harness connector illustrations and engine management sensor circuit drawings map the lambda, boost and intake-air temperature, manifold pressure, coolant, crankshaft, camshaft, and knock sensor circuits. They also show the fuel-pump and main-relay circuit. Electronic throttle body and pedal position diagnosis requires Digital Wrench. The tool list identifies kit PU-47063 and the MSX communication cable adapter PU-47102.

Freshwater Circuit Cooling Hose Routings help trace the intercooler and exhaust plumbing. The turbocharger chapter distinguishes the bearing housing’s oil supply and closed-loop cooling from the freshwater circuit serving the exhaust manifold and turbine housing. Loss of any of these can damage the turbocharger or engine.

Jet Pump, Controls, and Hull

The Pump Assembly Illustration identifies the stator and impeller components. Incorrect driveshaft shimming can damage the driveline, and the alignment section shows how to interpret where the alignment bar contacts the coupler. Steering and reverse cable routing views identify the cable paths through the hull. The start/stop electrical diagram and chassis and engine harness foldouts show connector and wire-color references for circuit tracing.

In the model numbers, the next-to-last character identifies the market configuration. C denotes 50-state domestic and I denotes international. The final letter identifies the color option, with model-specific paint codes listed in the hull chapter.

Daily Care and Instrument Warnings

The owner's manual covers safety decals and equipment, launching and boarding, refueling, shallow-water operation, and beaching. The care sections explain bilge drainage, freshwater-loop flushing, saltwater care, steering cable inspection, and battery charging.

The Next Generation Instrument section explains the speedometer, tachometer, navigation display, clock and trip functions, fuel and boost displays, and warnings for low oil pressure, low battery voltage, high temperature, and check-engine conditions. Owner troubleshooting charts cover starting problems, overheating, power loss, irregular running, vibration, and unusual noise.

Sample Valve and Impeller Clearances

For both models, the service manual specifies cold valve clearances of 0.003–0.006 in. (0.08–0.15 mm) on the intake side and 0.007–0.010 in. (0.18–0.25 mm) on the exhaust side.

The jet pump inspection distinguishes a standard impeller-to-housing clearance of 0.002–0.008 in. (0.05–0.20 mm) from the service limit of 0.020 in. (0.5 mm) for both models.
