Built around the 1997 KTM 400/620 LC4 and LC4 e engine family, this German-language factory publication is focused on internal engine repair rather than whole-motorcycle service. The 76-page PDF carries KTM P/N 3.205.18 and the 5/97 publication date. Chassis, suspension, brake, and bodywork repair procedures are outside its scope.

Engine Components and Overhaul Details
The repair sequence starts with engine removal from the chassis and continues through starter and ignition removal, top-end disassembly, countershaft sprocket service, clutch and primary-drive removal, oil-pump and timing-chain work, clutch-release-shaft removal, crankcase separation, transmission extraction, and kickstarter service. The build-up chapter covers gearbox and shift-mechanism installation, crankshaft and case assembly, oil pumps, balance shaft, clutch-release adjustment, piston/cylinder and head installation, cam timing, water pump, automatic tensioner, valve-clearance adjustment, ignition setup, and final oil-system preparation.
The component-repair chapter is devoted to inspection and rebuilding rather than routine maintenance. It covers case bearings, seals, oilways, and the bypass valve; crankshaft runout and axial-play shimming; piston-ring end gap and piston-to-cylinder measurement; valve seats, guides, springs, and rocker assemblies; automatic-decompression and chain-tensioner inspection; oil-pump rotor clearances; clutch-basket damper replacement; shift-shaft and shift-carrier work; input- and output-shaft gearbox assembly; freewheel inspection and hub replacement; Kokusan stator and pulse-generator testing; and SEM stator testing and replacement. Separate oil-line illustrations identify SX, SC, and EGS/DUKE e arrangements before the cases are closed.
A dedicated special-tool plate lists KTM part numbers for the universal engine stand, clutch holder, Kokusan and SEM flywheel pullers and crankshaft caps, piston installation rings, primary-gear/clutch-hub puller, valve assembly tool, bearing puller, flywheel holder, crankshaft locking screw, countershaft-sprocket holder, and clutch riveting tool. It also supplies dimensions for two shop-made supports.
The manual warns against prying the crankcase halves apart with screwdrivers because the sealing faces damage easily. It also cautions against striking the flywheel during removal or overheating it during freewheel-hub work, either of which can damage or release the magnet assembly. Engine support, heated cases, spring-loaded mechanisms, and electric-start circuits require normal workshop safety controls and verified equipment.
Technical Data and Electrical Reference
Separate LC4 and LC4 e tables provide 400/620 engine data, component-specific torque specifications, wear limits, installation clearances, crankshaft and connecting-rod checks, piston/cylinder limits, valve and oil-pump inspection data, clutch and gearbox specifications, ignition setup, lubrication and cooling capacities, and transmission ratios. The tables distinguish the 400-model and 620 SX valve settings from the 620 SC/EGS and 620 LC4 e settings instead of giving one blanket LC4 figure. PHM 38/40 basic-setting charts break out 400 SC, 400 EGS Classic, 620 SX/SC, EGS Classic with and without SLS, EGS-E/LSE catalyst and non-catalyst versions, and DUKE 620 e. Carburetor coverage is limited to these setup tables and troubleshooting references rather than a full carburetor overhaul chapter. Separate maintenance tables cover SX/SC/EGS and EGS-E/LSE/DUKE e.
For EGS-E, LSE, and DUKE e models, the electrical chapter covers parasitic-current and charging-voltage checks, battery service, starter auxiliary and main starter relays, diodes, clutch and neutral switches, the starter/kill switch, starter-motor testing, side-stand relay and switch diagnosis, and fault isolation for the starting and ignition systems. SC/EGS models without electric start receive Shindengen regulator/rectifier, Tympanium regulator, and capacitor tests. The electrical and ignition sections include ignition-coil and plug-cap measurements, Kokusan stator/pulse-generator checks, SEM stator checks, and variant-specific ignition timing; the manual makes clear that a true CDI function test requires an ignition test stand. Internal starter-motor rebuilding is not developed as a repair procedure; coverage is limited to system testing, unit replacement, and flange-seal service.
Visual references include model-specific oil-circuit diagrams, the SLS airflow diagram, clutch and gearbox exploded assemblies, timing and water-pump views, charging, E-starter, and ignition circuit schematics, and symptom/cause/remedy troubleshooting matrices. The PDF contains those in-chapter diagnostic schematics, but the separately referenced Chapter 9 wiring-diagram section is not included in this 76-page file.
