Desmodromic Valve Gear and Engine Rebuilds

The engine chapters distinguish opening- and closing-rocker clearances and explain shim measurement, valve-guide inspection, camshaft checks, and timing verification. Belt-tension procedures use the MATHESIS tester with an optical reader and dedicated crankshaft and camshaft locking tools.

The timing section warns that reused self-locking pulley nuts can loosen and cause serious engine damage. This is a component-specific assembly precaution, separate from the belt-frequency specification.

Bottom-end work: Cylinder and piston inspection extends to ring clearances and component matching. Crankcase procedures cover main bearings, connecting-rod bearing selection, and separate shimming calculations for the crankshaft, gearbox shafts, and selector drum.

Dry-clutch coverage includes friction plates, the housing, pressure plate, and springs. The lubrication system diagram accompanies oil-pump overhaul, oil-cooler inspection, and oil-breather service; engine and chassis torque tables provide the related assembly references.

MATHESIS, Fuel Delivery and Ignition

Throttle-body adjustment combines sensor zero setting, airflow balancing, and idle-mixture checks. The manual identifies MATHESIS tester 88765.1363A, a vacuum gauge, and a CO tester for this work. Some injection-component tests also refer to the tester’s separate operating instructions.

Replacement setup: The throttle-position learning procedure applies after replacement of the throttle body, position sensor, or engine control unit. That distinction helps a technician recognize when mechanical installation must be followed by electronic setup.

Fuel-system procedures cover the tank assembly, pump flange, fuel-level sensor, filters, and breather plumbing. Exhaust coverage includes catalytic-converter precautions and the canister filter fitted to U.S. versions, with hose-routing illustrations.

Fork, Swingarm and Brake Service

Front-fork overhaul includes cartridge disassembly, bushing inspection, seal replacement, and reassembly. The assembly notes identify handling errors that can damage the fork seals and guide bushings.

The single-sided swingarm chapter covers pivot inspection, bearing service, eccentric-hub removal, and chain adjustment. The eccentric hub is replaced as a complete assembly; internal disassembly is prohibited. Rear suspension coverage includes shock removal and linkage overhaul, but the maintenance-free shock absorber must not be dismantled.

Brake service limits: The manual excludes internal brake-caliper overhaul and internal rear master-cylinder repair. It specifies permitted replacement components instead. These restrictions matter because incorrect overhaul can compromise braking safety.

Steering-bearing procedures and the frame size and front subframe size diagrams support chassis inspection and alignment checks.

Wiring, Instruments and Immobilizer Diagnosis

The main wiring diagrams and fuel injection-ignition system diagram identify connections, fuse circuits, and wire colors. Harness-routing views show how the wiring is arranged on the frame.

Charging-system tests, starter-contactor checks, and the safety devices function table support electrical fault tracing. The CAN section explains communication between the instrument panel and engine control unit, alongside the instrument panel’s diagnostic-code functions.

Immobilizer coverage explains the red programming key, black operating keys, and programming verification. Its LED fault indications help distinguish a transponder problem from an antenna or communication-line fault when the engine will not start.

Valve gear and belts: Nominal opening-rocker clearance is 0.10–0.15 mm for both intake and exhaust valves, measured with the valve at rest. The MATHESIS optical-reader procedure specifies a timing-belt frequency of 142 Hz ± 5 Hz for each cylinder.

Compression testing: With the engine warmed and throttles fully open, standard cylinder compression is 11–12 bar. The manual lists a minimum of 10 bar and a maximum difference of 2 bar between cylinders.
