Technical Contents Overview
This workshop manual covers much more than routine tune-up work. Engine sections include removal and installation, cylinder head and camshaft service, cylinder and piston inspection, valve-guide replacement and reaming, valve-seat correction, cam-chain tensioner service, oil-pump and centrifugal oil-filter work, wet multi-plate clutch inspection, and carburetor disassembly and setting. Internal repair coverage reaches the gearshift mechanism, transmission, kick starter, and crankshaft, including crankcase separation and checks before the cases are closed.
The transmission data helps identify which repair information belongs to a particular XR75. The base specification uses a 4-speed constant-mesh gearbox with a 47.0 x 41.4 mm, 72 cc engine. The XR75K4 supplement changes the engine to 48.0 x 41.4 mm and 74.9 cc and documents a 5-speed constant-mesh transmission. XR80 specifications use a 47.5 x 45.0 mm, 79.7 cc engine with a 5-speed transmission. K4 also receives its own transmission/kick-starter layout, one-piece oil ring, revised valve-timing references, and PC10A carburetor settings.
Frame repair sections cover front and rear wheels, internal-expanding drum brakes, steering stem bearings, handlebars and controls, telescopic front forks, rear shock absorbers, rear fork/swingarm, frame body, seat, fuel tank, and cable routing. Factory procedures include front-fork seal replacement, steering-head service, rear-shock spring disassembly, wheel-bearing service, brake inspection, and suspension teardown. The 1983 addendum adds a revised front-fork overhaul with a fork-spring free-length standard of 468.7 mm and a 454.7 mm service limit.
Electrical coverage centers on the flywheel-magneto/contact-breaker ignition system. It includes ignition-coil continuity and performance testing with the SRH500 service tester, spark-plug inspection, contact-breaker and ignition-timing adjustment, condenser capacity testing, ignition-switch continuity checks, and wiring diagrams for the base XR75, XR75K4, and later XR80 configuration.
Specification Data, Service Limits, and Special Tools
The manual provides dimensional data needed to decide whether parts can be reused or require repair or replacement. Base tappet clearance is 0.05 mm (0.002 in.), contact-breaker point gap is 0.3-0.4 mm, and spark-plug gap is 0.6-0.7 mm. XR80 service data specifies a cylinder I.D. of 47.50-47.51 mm with a 47.6 mm service limit and connecting-rod large-end side clearance of 0.10-0.35 mm, with a 0.5 mm service limit. The K4 cylinder table separately specifies 48.00-48.01 mm standard and 48.1 mm maximum.
Torque data is given for engine and frame fasteners. Examples include 400-550 kg-cm (29.0-39.8 ft-lb) for the front axle nut and 530-600 kg-cm (38.3-43.4 ft-lb) for the XR75K4 generator rotor nut. Fork specifications change by model: earlier sections use ATF with 110 cc per leg, the XR80 '79/'80 data distinguishes dry-fill from drain-and-refill quantities, and the 1983 fork uses 68.5-73.5 cc of ATF.
Special-tool coverage includes flywheel puller 07933-0010000, valve-guide remover 07942-3290100, fork-seal driver 07947-1180001, valve-spring compressor 07957-3290001, and XR80 clutch holder 07923-1070001. The base tool section also identifies a valve-seat grinder change beginning at Frame No. XR75-1015011.
Several assembly cautions show the repair depth of this PDF. On the oil pump, the replacement gasket must stay clear of the rotor; incorrect placement can interfere with rotor movement and oil delivery. Fork work requires care because damage to the fork-pipe or slider surfaces can damage the oil seal and cause leakage, and the 1983 section calls for soft jaws or shop towels to avoid distorting the fork tube in a vise. K4 transmission assembly also calls out the 12 mm thrust washer and correct shift-fork/drum placement; misassembly can leave the gearset binding and load the shifting components incorrectly.
Later XR80 addenda are cumulative rather than stand-alone chapters: unchanged procedures refer back to the base Shop Manual and earlier addenda. The set therefore supplies the core repair procedures together with the model-year changes in specifications, routing, carburetion, suspension, ignition, maintenance, and service limits. Fuel, hot-exhaust/spark-arrester, brake, and spring-loaded fork work also carry machine-specific safety cautions.
