Factory Repair Coverage
This is the factory service manual for the 2005 5VU-series TMAX, not a generic maintenance guide or a later-model substitute. Yamaha states that it was produced primarily for dealers and qualified mechanics; the sequential repair procedures, diagnostic work, and specified tools make it suited to technicians and experienced owners who already have sound mechanical knowledge and appropriate shop equipment.
Routine service coverage goes well beyond the maintenance chart. The manual documents valve-clearance adjustment, throttle-body synchronization, exhaust-gas adjustment and checking, compression and oil-pressure measurement, coolant replacement, chain-drive oil service, steering-head adjustment, brake-system bleeding, battery charging, and headlight aiming. Major repair sections use exploded assembly views and job charts before moving into removal, inspection, reassembly, installation, and final adjustment.
Engine work reaches from camshaft timing and cylinder-head inspection through valve guides and seats, pistons and rings, crankshaft bearing selection, connecting rods, the starter clutch and A.C. magneto, and oil-pump service. Separate chapters cover clutch inspection, primary and secondary sheaves, V-belt service, crankcase splitting, transmission inspection, and the enclosed chain-drive assembly. Diagnostics, ABS, and Electrical Systems
The fuel-injection chapter combines a system wiring diagram with ECU fault-code tables, fail-safe behavior, a diagnostic-mode table, and fault-by-fault troubleshooting. It covers the crankshaft-position, intake-pressure, intake-temperature, coolant-temperature, throttle-position, lean-angle, and oxygen-sensor circuits, along with fuel injectors, the fuel pump, ignition coil, and relay actuation checks. Throttle-position sensor inspection and adjustment are included, while the manual specifically cautions that the throttle body itself should not be disassembled.
XP500A coverage is materially different from the XP500 brake section. It identifies the ABS ECU, fail-safe relay, hydraulic unit, front and rear wheel sensors, and sensor rotors; explains diagnosis of past and present malfunctions through the ABS test coupler; and includes hydraulic-unit operation tests, malfunction-code deletion, a trial run, and a final check. Brake and ABS repair can leave the scooter unsafe if the specified bleeding and operational-check sequences are not followed.
Electrical repair sections cover ignition, the XP500 and XP500A starting-circuit cut-off arrangements, starter-motor overhaul, charging, lighting, signaling, radiator-fan control, and the immobilizer. Immobilizer content includes system and circuit diagrams, key-code registration, self-diagnosis codes, fault tracing, and the key-registration requirements that follow ECU, immobilizer-unit, main-switch, or key replacement.

The manual also notes that tool numbers can vary by market and lists U.S./Canada equivalents where available.
Two assembly cautions show the level of detail: uneven camshaft-cap bolt loosening or tightening can damage the cylinder head, caps, and camshafts. On XP500A wheel repair, metal contact with a wheel-sensor electrode or debris left in the hub can damage the sensor and inner sensor rotor.
