Engine and Drivetrain Service

The manual identifies work that can be performed with the engine in the frame, including top-end, clutch, oil-pump, and cam-chain tensioner service. Crankshaft, transmission, and kickstarter work requires engine removal and crankcase separation.

Inspection data covers OHC valve-train clearances, piston-ring gaps, crankshaft runout, gear ratios, and transmission wear limits. Valve-seat refacing is documented, while damaged valve faces call for valve replacement.

PB12H and PB12J Carburetor Differences

The fuel section distinguishes the PB12H carburetor used for 2004–2005 from the PB12J used after 2005. The later jet needle has no clip-position adjustment.

The float is nonadjustable and is replaced as an assembly if its level is outside specification. Float inspection calls for gauge 07401-0010000; the carburetor assembly illustration identifies the different needles and air screws.

High-altitude coverage includes carburetor changes and restoration of standard settings. The manual warns that using high-altitude settings at lower elevations can overheat and damage the engine.

Fork, Brake, and Frame Work

Fork service extends to the piston, spring, seals, and oil-level checks. Rear shock procedures cover removal, inspection, and complete-assembly replacement; internal damper rebuilding is outside that section.

Ignition Tests and Fault Tracing

Peak-voltage checks compare readings at the ignition control module (ICM) with readings at the pulse-generator and alternator exciter-coil connections. This comparison helps distinguish a wiring fault from an ignition-component fault before replacement parts are selected.

The ignition-system diagram and wiring schematic identify wire colors and switch circuits. Troubleshooting charts address starting problems, power loss, and poor running at different engine speeds.

The manual also warns that disconnecting the ICM while current is flowing can damage the module.
