Repair and Diagnostic Depth

The 2002 on-vehicle engine volume covers symptom diagnosis, compression and leak-down testing, oil-pressure and leak diagnosis, drive-belt complaints, engine support, intake manifolds, rocker arms and pushrods, lifters, timing chain, cylinder heads, oil pan and pump, crankshaft seals, and engine replacement. Its 333-page unit-repair companion goes farther into block disassembly, boring and honing, crankshaft and bearing inspection, piston and connecting-rod work, camshaft bearings, valve guides and seats, oil-pump overhaul, gasket and sealer practices, and reassembly.

The transmission material separates routine service from internal overhaul. It documents cooler flushing and flow checks, fluid-level procedures, mount and servo work, then moves into the case, oil pump, channel plate, check balls, valve body, differential and final drive, clutch assemblies, bands, sprockets, seals, and selective thrust parts. Brake chapters add road-test diagnosis, hydraulic tests, manual and pressure bleeding, rotor and drum inspection, parking-brake adjustment, ABS scan-tool data, DTC charts, and component replacement.

Circuit and Electrical Documentation

Tracing an electrical fault takes time. These diagrams show complete circuit paths rather than isolated component sketches. Examples include the 2.4L and 3.1L engine-performance circuits, 4T40-E control, A/C and cooling-fan logic, anti-theft/body-computer wiring, ABS, Class 2 data lines, and ground and power distribution. Separate chapters provide component locations, connector end views, scan-tool data, symptom charts, relay and fuse identification, and diagnostic tests for lighting, charging, starting, cruise control, doors, wipers, and cooling fans.

Accurate testing also requires dependable baseline data. The set includes torque tables, capacities, pressure and flow tests, electrical ranges, clearances, wear limits, fastener sequences, and sealant/lubricant references. Special-tool callouts include the J-28467-A engine support fixture, J-36008-A camshaft alignment tool, J-39579 sprocket wrench, J-34730-1 fuel-pressure gauge, and transmission clutch compressor J-23327 with adapter J-41232.

Several repair cautions are especially important. The 2.4L timing chapter states that the 1998 LD9 chain and sprockets are not interchangeable with the earlier design; using the wrong chain or leaving the tensioner in its installation position can damage the engine. On the 3.1L, the shorter orange intake pushrods and longer blue exhaust pushrods must remain correctly identified, and the lower-intake vertical fasteners must be tightened before the diagonal fasteners to avoid sealing leaks. The transmission overhaul article calls for flushing the cooler and lines before installation because retained contamination can cause premature transaxle failure.

File and Safety Notes

The 64-page 2003 cooling-repair PDF is a separate extract of material already contained in the 100-page cooling chapter, so the total file-page count includes that overlap. The included 54-page air-bag PDF is headed 2002 Chevrolet Impala, not Malibu, and should not be treated as Malibu-specific SIR repair coverage. The vacuum-diagram file is a broader GM passenger-car article with a Malibu application; the basic-repair and trouble-code PDFs are supplemental rather than model-specific.

Follow the applicable safety procedures before repair work: disable the SIR system around steering-column, instrument-panel, or HVAC components; recover refrigerant with approved equipment; relieve fuel and cooling-system pressure; and use the specified support fixtures for engine or transaxle work. Do not probe SIR circuits with ordinary electrical test equipment.
