Chevrolet Manual Features & Content Preview

  • 93 PDFs / 9,354 pages total, combining 2009 Chevrolet Express/GMC Savana Service Information, two 2003 interior chapters, six Chevrolet Express owner manuals, two P-code lists, and separately labeled Silverado/Sierra powertrain references.
  • AWD driveline and axle repair covers BW 4473-NP3 transfer-case removal, off-vehicle disassembly and assembly, front differential setup, rear and locking-differential overhaul, propeller shafts, wheel drive shafts, suspension, and steering service.
  • Brake-system procedures address JL4/JL9 ABS configurations, single- and dual-rear-wheel hardware, automated and hydraulic bleeding, master-cylinder bench bleeding, caliper overhaul, rotor runout correction, parking-brake adjustment, and wheel-speed/EBCM/BPMV replacement.
  • Engine and underhood work includes 4.3L Express fuel and engine-control repair, ECM replacement and programming references, crankshaft-position variation learn, cooling-system fill and flush procedures, and gasoline/diesel starter, generator, battery, and coolant-heater service.
  • HVAC, body, and collision sections cover refrigerant recovery and recharging, front and auxiliary HVAC repair, heater-core and evaporator work, door removal and alignment, body dimensions, panel sectioning, and welded or adhesive-bonded roof-panel replacement.
  • Restraint, security, and setup coverage includes SIR component identification, airbag/pretensioner and sensor replacement, post-collision inspection, steering-wheel coil centering, TPMS sensor learn, and immobilizer/key relearn procedures.
  • Electrical reference material provides a 461-page wiring/power-management chapter with harness and connector-end views, plus 24 dedicated schematic PDFs covering starting/charging, ABS, SIR, lighting, locks, instruments, mirrors, seats, and wipers.

How the Repair Material Is Organized

This mixed-document set is suited to professional technicians and experienced owners who can match GM RPOs and vehicle configuration before selecting a repair procedure and who have access to scan tools, gauges, pullers, brake-service equipment, and certified A/C recovery equipment. It is not a single bound shop manual. The 2009 Express/Savana material is arranged as individual GM Service Information extracts, and some cross-references lead to procedures outside the included chapters.

The Express/Savana extracts distinguish AWD and RWD applications, JL4 and JL9 braking, single and dual rear wheels, rack-and-pinion and non-rack steering, base and uplevel lighting, and hinged or sliding-door layouts. Rear-axle procedures separate 8.6-, 9.5-, 9.75-, 10.5-, and 10.75-inch assemblies. The applicable chapters supply fastener torque tables, pinion-depth and preload/backlash data, shim specifications, fluid capacities, refrigerant information, electrical test values, and body repair dimensions.

Factory Procedures, Tools, and Repair Cautions

The driveline chapters include component and disassembled views alongside inspection and setup work, rather than stopping at basic removal and replacement. Tool references include the J 45358 case spreader, J 45759 assembly fixture, J 34925 pinion setting gage, J 29532 brake pressure bleeder, J-43600 ACR 2000 A/C service center, and J-46079 tire-pressure monitor diagnostic tool.

The transfer-case assembly notes call for a new, fully seated rear-output-to-annulus retaining ring; if it comes loose, the vehicle can roll while in Park and the viscous coupling can be damaged. The suspension and steering-column sections also warn that chipped torsion-bar coating leads to premature bar failure, while dropping or leaning on a removed steering column can compromise its collapsible structure.

The dedicated schematics include Power, Ground, Serial Data and Indicators (JL9), the related JL4 Traction Control Switch circuit, Starting System Gas/Diesel, Headlamp and Daytime Running Lamp Controls, Module Power, Ground, Serial Data, Vehicle Rollover Sensor and Disable Switch, Door Latches and Actuators, and the instrument-cluster Power, Ground and Driver Information Switch sheet.

Owner Manuals and Exact Coverage Limits

The six Chevrolet Express owner manuals total 2,472 pages. The files are 2005, 370 pages, P/N 05EXPRESS A; 2006, 404 pages, P/N 06EXPRESS A; and 2007, 452 pages, P/N 15861874 A. The remaining manuals are 2008, 414 pages, P/N 15861876 A; 2009, 410 pages, P/N 25780708 B; and 2011, 422 pages, P/N 25953303 A. They cover passenger, cargo, and applicable cab/chassis configurations, including restraints, controls, towing and loading, AWD operation, maintenance schedules, capacities, VIN information, and electrical-system locations. From 2006 forward, the owner manuals direct Duramax-specific starting, fuel, oil, cooling, and maintenance information to a separate diesel supplement; that supplement is not part of this set.

This package does not provide continuous 2003-2010 Express repair coverage. Its Express/Savana shop content consists primarily of 3,000 pages labeled for the 2009 AWD VIN G/H service manual, plus 103 pages of 2003 instrument-panel and interior-trim material. Another 3,732 pages are explicitly labeled for Silverado/Sierra, including 2008 Mitchell 4.3L engine-mechanical and 4L60-E/4L65-E/4L70-E transmission PDFs and 2009 GM gasoline and 6.6L engine-control/mechanical extracts. Those files are separate reference material and should not be treated as proof of Express/Savana application. The 47 DTC pages are code-definition lists, not vehicle-specific diagnostic trees.

For SIR, brake, fuel, refrigerant, and under-vehicle repair, follow the disabling, pressure-release, recovery, and lifting precautions in the applicable PDF before work begins.
