1999–2003 Mazda Protege ZM/FS Service & Repair Manual

Service and repair information for the 1999–2003 Mazda Protege, covering the ZM and FS engine configurations and the 4-door sedan (4SD) and 5-door hatchback (5HB) procedures identified in the manual.

OBD-II Diagnosis and Electrical Testing

Separate ZM and FS diagnostic sections distinguish DTC-based checks from symptom troubleshooting. Freeze-frame records, pending-code access, repair-verification drive modes, and PCM input/output tables help compare a reported fault with operating data before replacing components.

PCM inspection includes a 104-pin breakout box, listed as SST 49 UN01 130, alongside WDS and oscilloscope checks. The Control System Wiring Diagrams connect the terminal references with MAF, HO2S, ECT, and EGR boost-sensor circuits.

Engine, Lubrication and Cooling Work

Normal and severe-use maintenance schedules cover the U.S., Canada, and Puerto Rico. Separate engine procedures describe timing-mark alignment, tensioner installation, camshaft handling, and cylinder-head bolt inspection.

The engine disassembly pages address external pipes, brackets, and housings rather than a complete bottom-end overhaul. Oil-pump sections provide rotor-clearance checks; cooling coverage includes leak testing and thermostat opening checks.

The ZM oil-pan section warns that prying can scratch the cylinder-block and main bearing support plate contact surfaces or bend the plate flange.

Fuel, Intake and Emission Controls

The manual separates IAC, EGR boost-sensor and solenoid, purge-control, and fuel-pressure checks. Vacuum Hose Routing Diagrams and the EVAP Control System Diagram support tracing the relevant hose connections.

Both engine configurations have VTCS inspection procedures. The FS intake section also covers VICS check valves, the shutter-valve actuator, and the solenoid valve.

Clutch and Transaxle Service

Manual-transaxle coverage includes oil service, differential oil-seal replacement, and removal and installation. Clutch sections extend to master- and release-cylinder disassembly, clutch-disc and pressure-plate inspection, and flywheel checks.

The clutch release-collar caution explains that cleaning fluids or steam can wash lubricant out of its sealed bearing.

FN4A-EL coverage includes line-pressure, stall, time-lag, and road tests; TR-switch adjustment; and oil-cooler flushing. With the engine cold, intake and exhaust valve clearance is 0.25–0.31 mm for ZM engines and 0.225–0.295 mm for FS engines.

The oil-pressure inspection specifies 300–390 kPa for ZM engines and 400–490 kPa for FS engines at 3,000 rpm with the engine at normal operating temperature.
