Yamaha YZ450F 2003–2008 Service & Parts Manual Set (P/N LIT-11626-16-38)

The service books document maintenance, tuning, and repair. The parts catalog connects exploded assembly views with ordering information for the original 2003 hardware.

Parts coverage: The catalog applies only to the U.S.-spec 2003 YZ450FR, starting VIN JYACJ03CX3A000050 and following. It does not supply 2004–2008 parts fiches; later-year hardware requires a year-correct parts source. The separate 2003 Assembly Manual referenced on the catalog cover is not included.

Rear-shock limits: Coverage stops at removal, spring and bearing work, inspection, installation, and setup. Yamaha prohibits internal disassembly of the nitrogen-charged damper cylinder or reservoir; the gas-release disposal procedure is dealer-only.

These selected contents show the main repair areas rather than the complete contents of every book. Other topics include starting and break-in, pre-operation checks, cleaning, and storage.

• Top-end and bottom-end repair: Covers camshaft removal and timing, valve-clearance inspection and pad selection, cylinder-head and valve service, piston and cylinder inspection, engine removal, crankcase separation, and crankshaft installation.

• Drivetrain, cooling, and lubrication work: Details the clutch, balancer, oil pump, oil filter, water pump, radiator, kick and shift shafts, plus year-correct transmission, shift-cam, and shift-fork disassembly, inspection, and reassembly.

• Chassis and suspension procedures: Provides wheel, axle, and bearing work; brake master-cylinder and caliper service and bleeding; steering and swingarm service; front-fork disassembly and reassembly; and rear-suspension removal and setup.

The set is suited to experienced owners and mechanics who can use precision measuring equipment and the specified Yamaha service tools; it assumes working knowledge of four-stroke engines, hydraulic brakes, and competition suspension.

Repair Instructions and Tools by Edition

Yamaha lays out major repair jobs with an exploded opening view, a job-order table, and step-by-step instructions. Camshaft and crankcase job views accompany the related inspection and assembly procedures.

Engine tools: The 2003–2005 books specify the YU-1135-A/90890-01135 crankcase separator; the 2006–2008 books specify YU-A9642/90890-04152. Crankshaft installation uses equipment including the YU-90050/90890-01274 installing pot.

Camshaft-cap fasteners must be worked evenly because uneven loading can damage the cylinder head, camshafts, or caps. Forcing crankcase separation or hammering the crankshaft risks damage to the cases, crankshaft, or bearing interfaces.

Suspension and electrical equipment: Later books include the YM-01500/90890-01500 base-valve wrench. Electrical checks use tools such as the YM-34487 dynamic spark tester and YU-3112-C/90890-03112 pocket tester.

Carburetor Inspection and No-Spark Troubleshooting

Carburetor procedures cover needle-valve and seat inspection, float-height measurement, cold- and hot-start plungers, accelerator-pump components, and pump timing. Tuning material relates jetting to temperature, humidity, altitude, and track conditions.

The ignition inspection charts connect no-spark symptoms with component tests and specified readings, helping distinguish connection, switch, coil, and magneto faults before attributing the problem to the CDI unit.

Follow the manuals’ safety warnings for hot engine and exhaust parts, pressurized coolant, brake-fluid service, and the high-pressure rear shock before beginning repair work or returning the motorcycle to service.

A Preview of Valve-Clearance and Sensor Test Data

The 2008 manual specifies cold valve clearances of 0.10–0.15 mm for the intake valves and 0.20–0.25 mm for the exhaust valves, alongside its inspection procedure and pad-selection information.

For throttle-position-sensor diagnosis, the same manual gives a sensor-coil resistance of 4–6 kΩ at 20°C (68°F), with connector views identifying the test terminals.
