Engine Overhaul, Valve Train, and Carburetion

It distinguishes work that can be done with the engine in the frame from a full powerplant removal, then follows the 599cc air-cooled DOHC four through cylinder-head and camshaft disassembly, piston and cylinder service, crankshaft and rod-bearing measurement, primary-drive and starter-drive inspection, clutch work, transmission inspection, and upper and lower crankcase assembly. Inspection data cover head warpage, valve stems, guides, seats and springs, camshaft and cam-chain wear, piston and ring limits, bearing clearances, oil-pump condition, gear engagement, and shaft runout. Assembly drawings, tightening sequences, lubrication callouts, sealant locations, and component-specific torque tables support the repair work.

The valve-clearance section shows TDC indexing for each cylinder pair, use of the tappet tool, removal of the adjusting pads, and separate intake and exhaust pad-selection charts. Yamaha specifically warns that crankcase sealant must be kept away from the oil-gallery O-ring and crankshaft bearings. During cam installation, uneven cap tightening can damage the head, caps, and camshaft, while excessive cam rotation can bring the valves into contact with the pistons.

Chassis, Electrical, and California Equipment

Chassis repair is documented at component level rather than limited to adjustment data.
