Model Identification and Year-Specific Differences
This manual set is specific to the WR200R(D) and WR200R(E), rather than a generic WR200 application. The WR200R(D) lists frame and engine starting number 4BF-000101; for USA and Australia machines, the corresponding starting VIN is JYA4BFW0NA000101. The WR200R(E) starts at 4BF-007101, with VIN JYA4BFT0PA007101 specified for Australia and New Zealand machines. Yamaha identifies the WR200R(E) as a closed-course competition machine, an important distinction when comparing this publication with manuals for street-equipped motorcycles.
The D and E specifications are not simply duplicated pages. For example, WR200R(D) piston size is 66.742-66.757 mm with 0.055-0.060 mm piston clearance and zero piston offset. WR200R(E) changes to 66.752-66.767 mm, 0.045-0.050 mm clearance, and a 0.5 mm intake-side piston offset. The listed cooling-system capacity also changes from 1.23 L on the D model to 1.41 L on the E model. Both specify 14° BTDC at 1,350 rpm, but the corresponding ignition-timing dimension changes from 1.5 mm on the D to 1.1 mm on the E.
Engine and Drivetrain Specifications
Engine coverage centers on the 199.7 cc, liquid-cooled, single-cylinder 2-stroke with a 66.8 x 57.0 mm bore and stroke, wet multi-disc clutch, and 6-speed constant-mesh transmission. Factory premix data specifies 24:1 with Yamalube R or 20:1 with Castrol A747. Transmission oil quantity is 0.75 L for a periodic change and 0.80 L total.
The MIKUNI TM30SS carburetor section gives actual calibration data rather than a basic adjustment overview: #210 main jet, 6DHY40-3 jet needle/clip setting, N-8 needle jet, #35 pilot jet, 1-1/2-turn pilot-air-screw setting, #40 starter jet, and 2.1-4.1 mm float-arm height. Cylinder and piston inspection data includes bore limits, piston-to-cylinder clearance, piston-pin limits, crankshaft runout, connecting-rod clearances, and 0.30-0.45 mm installed ring end gaps.
Factory repair coverage includes carburetor and reed-valve removal and inspection, cylinder/head/piston and YPVS power-valve service, clutch and primary-drive repair, kick axle and shift-shaft work, CDI magneto removal, engine removal and installation, crankcase splitting, crankshaft and balancer service, transmission/shift-cam/shift-fork inspection, and radiator/water-pump repair.
Chassis, Suspension, Brakes, and Torque Data
The 41 mm telescopic fork is specified with 300 mm travel, 468 cm³ fork-oil capacity, a 98 mm oil level, and Yamaha Suspension Oil “01.” Rear suspension data covers the link-type Monocross system, spring preload and rebound/compression damping adjustments, linkage inspection, and a rear-shock nitrogen pressure of 1,000 kPa (142 psi).
Brake specifications distinguish component dimensions from wear limits. The front disc is 245 x 3.5 mm with a 1.5 mm brake-pad wear limit; the rear disc is 220 x 4.5 mm with a 1.0 mm pad limit. Both hydraulic systems use DOT 4 fluid. Repair procedures cover caliper and master-cylinder disassembly, piston and seal inspection, hose removal, disc service, pad replacement, and hydraulic-system bleeding.
The torque tables also prevent several easy specification mix-ups. Cylinder-head nuts are 22 Nm (16 ft-lb), while the cylinder nuts are 28 Nm (20 ft-lb). The drive-sprocket nut is 60 Nm (43 ft-lb), spoke nipples are 25 Nm (18 ft-lb), and the rear axle nut is 90 Nm (65 ft-lb).
Several Yamaha cautions are especially useful during deeper repair work. When separating the crankcases, the manual warns against forcing the case halves or hammering the crankshaft, since the mating surfaces and crankshaft can be damaged. During front-fork service, the air chamber must be depressurized before disassembly, and bottoming the inner tube during seal removal can damage the oil-lock piece. The drive chain uses O-rings that can be damaged by steam cleaning, high-pressure washing, or unsuitable solvents, and the master-link clip has a specified installation direction.
Electrical Diagnostics, Factory Views, and Special Tools
Electrical repair coverage goes beyond a wiring diagram. The ignition fault-finding sequence checks spark gap, connectors, engine-stop switch, ignition coil, CDI magneto pickup and charging coils, and the CDI unit. Factory values include a 6 mm minimum spark gap, 0.56-0.84 Ω ignition-coil primary resistance, 5.7-8.5 kΩ secondary resistance, 192-288 Ω charging-coil resistance, and 280-420 Ω pickup-coil resistance. The lighting section tests the lighting coil, output voltage, regulator, bulbs, and switch, while the YPVS section covers cable adjustment, servomotor operation, wiring, and CDI/control-unit checks.
Representative factory drawings and charts include the Cable Routing Diagram, Cylinder Head, Cylinder and Piston exploded view, Clutch, Primary Driven Gear and Primary Drive Gear view, Transmission, Shift Cam and Shift Fork view, Electrical Components and Wiring Diagram, and the YPVS System diagnostic flow chart.
