1995–2006 Yamaha 9.9U, 15U Outboard Motors Service Manual Collection (P/N 63V-28197-Z5-11)

This Yamaha outboard service manual collection combines the 9.9U/15U two-stroke manual, P/N 63V-28197-Z5-11, with separate publications for the F8B/F9.9A/F9.9B and T9.9U/F9.9U, 9.9V/15V, T9.9W/F9.9W, and 9.9C/15C. It covers maintenance, diagnosis, and repair, with distinct procedures for the two-stroke, four-stroke, standard-gearcase, and high-thrust configurations.

The T9.9W/F9.9W publication distinguishes nonadjustable pilot screws on U.S. and Swiss models from adjustable versions for other markets. Carburetor notes warn that cleaning jets with wire can enlarge their bores and affect engine performance.

Two-Stroke and Four-Stroke Powerhead Repair

Two-stroke coverage includes crankcase separation, cylinder measurement, crankshaft runout, piston-ring inspection, and reed-valve checks. The small-end bearing assembly uses 25 needles per piston; the listed needle installer is YB-06104 / 90890-06543.

The four-stroke publications add timing-belt installation, cold valve-clearance adjustment, valve-guide and seat work, and oil-pump inspection. Main-bearing selection uses crankcase markings and bearing colors, with Plastigauge checks for bearing clearances.

The four-stroke head-installation cautions address piston-to-valve contact, which can damage the valves if the assembly is positioned incorrectly.

Gearcase Shimming and Bracket Service

The lower-unit chapters distinguish standard and high-thrust assemblies, including their different shim selections and backlash specifications. Separate pinion-height and backlash procedures help determine the required shims after replacement of the gearcase or internal parts. U.S./Canadian and other-market tooling arrangements are shown separately.

Propeller-shaft housing, reverse gear, forward gear, drive shaft, shift rod, and water-pump work are supported by exploded views and inspection points. Bracket service extends to throttle and shift cables, handle bushings, mount rubbers, and steering and swivel assemblies.

Ignition, Charging, and Fault Tracing

The Ignition System, Starting System, and Charging System wiring diagrams show wire colors, switches, and couplers alongside the relevant tests. Four-stroke Ignition Control System diagrams add the oil-pressure switch and indicator lamp; enrichment diagnosis covers the valve-heater coil and electrothermal valve.

Starter-motor service includes armature, commutator, brush, and pinion checks. The Trouble Analysis Chart links symptoms such as failure to start, rough idle, hard shifting, and poor battery charging to the relevant systems and chapters.

High-voltage ignition tests and tensioned recoil-starter springs require the safety precautions described in their respective service sections.

A Preview of Powerhead Limits and Gearcase Test Data

These examples are a small selection of the inspection and test data in the 9.9U/15U publication. Cylinder-head warpage is limited to 0.1 mm, and the top and second piston-ring end-gap limit is 0.55 mm.

Reed-stopper height differs by model and market: the 9.9 variant specifies 1.3 ± 0.1 mm for Europe and 0.7 ± 0.1 mm elsewhere; the 15 variant specifies 6.0 ± 0.1 mm. The lower-unit leakage check specifies 100 kPa held for 10 seconds.
