Workshop Utility & Component Scope
For engine repair, the manual goes well beyond routine maintenance. Factory procedures cover four-carburetor removal and disassembly, 11.5 mm float-level inspection, carburetor synchronization, timing-belt replacement and tension adjustment, cylinder-head removal, valve-guide replacement and reaming, valve-seat reconditioning, oil-pump inspection, crankshaft and connecting-rod oil-clearance checks, bearing selection, piston service, and complete engine removal/installation. The engine-removal section specifies lifting eye 075PZ-ZW0010Z and a crane rated for at least 227 kg (500 lb), and specifically warns against lifting from the opening around the starter pulley.
Lower-unit repair includes propeller-shaft and clutch-shifter work, water-pump service, vertical-shaft and bevel-gear teardown, shim selection, backlash measurement, bearing preload, and a gear-case pressure test at 69–82 kPa (10–12 psi). The base BF75A/BF90A lower unit uses a 0.43 (13/30) gear ratio and 0.66 L gear-oil capacity; the BF75AV/BF90AV supplement changes this to 0.43 (12/28) and 1.0 L. For the later serial ranges above, the 2002 supplement eliminates the reverse bevel-gear shim and revises pinion-bearing and pinion-nut details.
Power trim/tilt repair is covered separately from the gas-assisted setup. The hydraulic section specifies 0.68 L of Automatic Transmission Fluid (ATF), DEXRON II or equivalent, plus air bleeding and blow-pressure checks: 8,826–11,768 kPa (1,280–1,707 psi) for the lower chamber and 3,923–7,355 kPa (569–1,067 psi) for the upper chamber. The gas-assisted damper is a clear scope exception: Honda states that this high-pressure unit must not be disassembled.
Electrical repair data includes ignition-coil, pulser-coil, alternator-stator, regulator/rectifier, starter, trim-angle sensor, power-tilt relay, neutral-switch, and CDI checks. Useful visual references include the Cable / Harness Routing drawings, Tube Routing, the CDI Unit 18-terminal resistance chart, the Tiller Handle Type (Power Trim/Tilt) wiring diagram, Remote Control Type (Side-Mount Remote Control) wiring diagram, and the power trim/tilt hydraulic pressure-check layout. Separate control sections cover side-mount, panel-mount, single top-mount, and dual top-mount remote boxes, plus the steering rod, swivel case, steering-friction shaft, and tiller handle.
Several repair traps are documented clearly. The timing belt must not be contaminated with oil or grease or forced off with a screwdriver; mishandling can damage the belt. The reverse bevel gear/6208 bearing is specified as a hydraulic-press job, with hammer removal expressly prohibited because the gear or bearing can be damaged. On the AV water pump, turning the impeller housing counterclockwise after seating can move the gasket out of position.
Always verify proper lifting points and follow standard shop safety protocols before securing these heavy outboard units to a test stand.
Critical Engine Specifications
- Engine baseline: 1,590 cc, 75 × 90 mm bore and stroke, 8.8:1 compression ratio, CDI ignition, and four horizontal butterfly carburetors.
- Valve and compression data: Intake clearance 0.18–0.22 mm, exhaust 0.26–0.30 mm; cylinder compression is 1,471 ± 98 kPa at 3,300 rpm.
- Fuel-system setup: Specified idle speed is 950 ± 50 rpm, with a maximum carburetor vacuum difference of 20 mm (0.75 in) Hg.
- Lubrication and cooling: Engine-oil capacity is 4.0 L without filter replacement / 4.5 L with filter replacement. The thermostat starts opening at 72°C (162°F), is fully open at 82°C (180°F), and requires more than 3.0 mm lift.
- Crankcase tightening data: The manual distinguishes 8 mm crankcase flange bolts at 26 Nm from the 10 × 112 mm bolt-washers, which use 25 Nm plus 40°; 44 Nm is also given as the torque-method value for those 10 × 112 mm fasteners.
For Bodensee configurations, the emission check is quantified rather than merely mentioned: CO 4.1 ± 1.6%, HC 280 ppm maximum, CO₂ 11.3% minimum, with idle at 950 ± 50 rpm after the specified warm-up and prerequisite adjustments.
