Search and navigation: The main service text is searchable, and embedded PDF bookmarks link to chapters and individual procedures. Many diagram labels and portions of the diagnostic charts are not searchable. Small wire codes and connector labels on the chassis wiring sheets are readable when enlarged; rotating these sheets also makes them easier to follow.

One printable, English-language PDF contains 320 pages total, including three opening pages with the foreword, safety information, and chapter guide, four index pages, and two wiring appendix pages.

Engine Overhaul, Bosch EFI, and Drivetrain Service

These selected topics cover major workshop tasks; the manual also provides spark-arrestor servicing and separate maintenance guidance for conventional and low-maintenance batteries.

• Engine and cooling: Step-by-step engine removal, crankcase disassembly and reassembly, valve-seat reconditioning, cooling-system pressure testing, and bleeding procedures.

• Bosch EFI: Sensor and injector testing, fuel-pump diagnosis, TPS initialization, and diagnostic blink-code charts linking fault codes to affected circuits.

• PVT clutching: Drive- and driven-clutch rebuilding, bushing replacement, belt inspection, and troubleshooting for slipping, overheating, and abnormal engagement.

• Final drive: Centralized Hilliard front gearcase overhaul, AWD diagnosis, wheel-bearing service, and front and rear CV joint boot replacement.

• Transmission: Transfer-case and shift-housing disassembly and reassembly, shift-cable adjustment, internal inspection, and troubleshooting for shifting problems.

Polaris wrote this manual primarily for certified Master Service Dealer technicians working in a properly equipped shop, with mechanical knowledge and familiarity with service tools assumed.

800 EFI Engine and Cooling Repairs

Engine coverage extends to piston and cylinder inspection, camshaft and balance-shaft components, oil-pump service, and cylinder-head rebuilding. Component-specific wear limits and torque tables support teardown inspection and reassembly planning.

The Oil Flow Chart explains the lubrication circuit, while Engine Fastener Torque Patterns identify assembly-specific tightening sequences. Cylinder honing guidance is limited to deglazing the plated bores; excessive wear or damage requires cylinder replacement.

Cooling coverage includes radiator removal, thermostat information, pressure testing, and air-purging procedures.

Bosch Injection Tests and TPS Initialization

The EFI chapter combines electrical tests with fuel-delivery checks and symptom-based troubleshooting. The TPS tester PU-47082 and regulator 4010264 are identified, along with fuel-pressure gauge kit PU-43506-A.

Manual test procedures are provided alongside references to dealer-only Digital Wrench diagnostics. T-BAP testing specifically calls for Digital Wrench and refers to its separate diagnostic software manual.

The Bosch injector connector and locking spring are epoxy-bonded to the injector. Attempting to separate that connection can damage the injector or harness. TPS initialization is required after the sensor has been loosened, repositioned, or replaced.

Fuel-system work requires the manual’s pressure-release and fire precautions.

PVT, Hilliard AWD, and Transmission Work

Clutch coverage includes spring and shift-weight inspection, sheave and bushing checks, and illustrated assembly procedures. Polaris specifies trained Master Service Dealer technicians and factory-authorized special tools for PVT maintenance and repairs.

The Centralized Hilliard Exploded View accompanies front gearcase service. Electrical checks and armature-plate, coil, and roller inspections help distinguish circuit faults from mechanical causes of intermittent AWD engagement.

Transmission removal involves the engine and rear differential assembly, and shift-housing access requires transfer-case disassembly. Rear gearcase instructions explicitly omit ring-and-pinion shimming information and specify assembly replacement for gear or housing damage.

Chassis Repairs and Electrical Fault Tracing

Steering, A-arm, stabilizer-bar, and shock procedures accompany body and hub exploded views. Brake sections distinguish front and rear caliper work and include inspection limits, bleeding, and brake-noise troubleshooting.

The Cooling System Break-Out Diagram traces fan-control connections. Charging-system checks and the Starting System Testing Flow Chart provide diagnostic paths beyond the complete chassis wiring sheets.

Preview of TPS Settings and Fuel-Pressure Test Data

The TPS specifications distinguish the 0.528 ± 0.01 VDC zero-offset output with the throttle plate fully closed from the 0.735 ± 0.01 VDC idle-airflow setting. These readings apply to the manual’s TPS tester setup with its verified reference supply.

The fuel-pump test specifies normal rail pressure of 39 ± 3 psi with the pump activated by the ignition switch.
