A dedicated tool schedule identifies equipment such as the AS 9560 / 95979560 tappet-shim removal tool, AV 1537 / 95971537 engine-timing goniometer, KDJE 7451 / 95971241 delivered-fuel tester, and KDEP 1034 / 95971243 pressure tester. The illustrations include the engine vertical cross-section, valve-timing drive diagram, timing chart, K-Jetronic system schematic, injector-test arrangements, and the warm-up regulator cold-test chart.
The manual warns that sharp bending or contamination with oil or fuel can damage the timing belts. It also identifies a specific K-Jetronic repair hazard: forcing the air-flow sensor guide pin too far can allow it to fall into the intake and cause engine damage.
The clutch and five-speed transaxle material goes beyond external adjustment. It covers synchronizer identification and inspection, gear and shaft removal, bearing and seal installation, differential bearing adjustment, and final shift-control setup. This distinction matters for buyers planning internal gearbox repair rather than routine clutch hydraulics alone.
Chassis, Climate Control, and Electrical Systems
Steering coverage includes the rack, pinion, steering column, and clearance checks. The suspension section addresses component inspection, front and rear ride-height adjustment, camber, caster, toe, wheel-bearing setup, spring checks, and shock-absorber assembly. Brake information includes the dual hydraulic circuits, pressure-difference warning system, master cylinder and booster, calipers, pad replacement, pedal travel, bleeding, and parking-brake adjustment.
The air-conditioning chapter covers the compressor, electromagnetic clutch, receiver-drier, pressure switches, expansion valve, refrigerant evacuation and charging equipment, operational tests, sensor checks, and fault diagnosis. Electrical material provides connector locations and cable-color identification plus dedicated diagrams for fuel injection, ignition and diagnostic socket, instruments, exterior lighting, power windows, door locks, wipers, air conditioning, radiator fans, and the front, dashboard, rear-body, and engine harnesses.
Coachwork repair is not the focus. That section is limited mainly to Glasurit refinishing procedures and factory TUFF-KOTE corrosion-treatment areas; it does not provide a full structural body-repair program.
Illustrated Parts Catalogue and Configuration Breaks
The March 1990 parts catalogue adds exploded assemblies and factory part numbers for the engine, K-Jetronic equipment, exhaust, lubrication and cooling systems, clutch, gearbox, differential, brakes, steering, suspension, body, interior, air conditioning, and electrical equipment. It distinguishes non-catalyst and catalyst cars, left- and right-hand drive, US, Swiss C7/C8, Saudi, Japanese, Australian, Canadian, and other market versions.
Several assemblies are separated by chassis break rather than treated as interchangeable. Examples include revised clutch components at car 80095, with separate Swiss and US breakpoints; steering-column changes at car 80423; and suspension, brake-disc, and wheel changes around cars 75995–75997. The catalogue supports identification and parts selection, but its exploded views are not substitutes for the repair procedures in the workshop-manual portion.
Engine removal, fuel-system testing, brake work, and refrigerant service require appropriate workshop equipment, fire-safe handling practices, system depressurization, and properly rated lifting and support gear.
