Coverage and Revision Scope
Volume 1 combines factory repair sections issued at different times; it is not a single October 1993 launch-build edition. Section A, Generalities, is dated October 1993; Section B, Engine, December 1993; Section C, Motronic M2.7, November 1994; Section D, Clutch and Gearbox, April 1995; Sections E and F, Steering and Suspensions, May 1994; and Section C1, Motronic M5.2, June 1996. The June 1996 cover names both 456 GT and 456 GTA, and its introduction explains the GTA's CAN link between Motronic and the automatic-transmission ECU.
The drivetrain repair chapter in this PDF covers the clutch and six-speed manual gearbox. The automatic-transmission chapter referenced in the M5.2 material is not included. Volume 1 also ends with Section F; brake-system repair begins in Volume 2. Those boundaries matter when selecting factory documentation for a GT or GTA.
F116 B Engine and Motronic Service
The engine section covers liner inspection and protrusion checks, crankshaft and bearing evaluation, piston and connecting-rod service, valve-guide and cylinder-head work, cylinder-head hydraulic testing, camshaft installation, valve timing, timing-belt fitting, and final tension adjustment. Separate lubrication and cooling material documents the oil pumps, dry-sump circuit, oil tank and coolers, water pump, thermostat, expansion tank, system filling, and bleeding.
Factory data includes graded component dimensions, repair sizes, wear limits, assembly clearances, valve and timing specifications, and fastening torques. The tool section identifies the STAEGER FST 50 belt tensiometer, AV 2023 engine-block support, timing goniometer, liner-protrusion gauge equipment, valve-guide tools, reamers, punches, and crankshaft-seal installers.
The separate Motronic chapters help distinguish M2.7 from M5.2 before testing starts. They cover twin-bank ECU strategy, sensor and actuator operation, fuel-pump delivery and pressure checks, ignition and injection signals, emissions controls, error memory, guided diagnosis, and SD-1 active tests. M5.2 adds an automatic diagnostic cycle, idle-speed adjustment, and bank synchronization.
Gearbox, Steering, and Suspension
Gearbox repair goes beyond disassembly. It includes synchronizer operating-load checks, gear end-float inspection, internal oil-pump service, shaft and bearing assembly, differential service, pinion-bearing preload, and pinion-to-crownwheel contact-pattern adjustment. Axle-shaft removal, selector-rod and fork positioning, and outer shift-control centering are also covered.
The steering chapter explains the electronically controlled ZF Servotronic rack, its speed-dependent solenoid command, and the related current-versus-speed chart. Suspension material covers geometry checks, wheel-bearing replacement, shock-absorber adjustment, Bilstein variable damping with SD-1 diagnosis, rear self-leveling hydraulics, and rear-spoiler operation.
Representative illustrations include engine cross-sections, timing-drive and belt-reference views, Motronic TDC/injector/coil signal traces, gearbox and differential assembly drawings, the Servotronic control chart, and variable-damping and self-leveling layouts.
Repair Notes and Safety
The cooling chapter flags a specific assembly trap: the thermostat air-bleed hole must remain uppermost. It also explains why removing the thermostat valve would route most coolant through the bypass instead of the radiators. In the M5.2 chapter, disconnecting ECU power does not clear learned values; the SD-1 reset function is required after relevant actuator replacement or mixture adjustment.
Fuel, cooling, steering, clutch-hydraulic, and self-leveling-suspension work involves pressurized systems and specified fluids. Internal engine and timing repair depends on the complete factory sequence, indexing checks, and final verification—not isolated torque or clearance figures.
