Engine Overhaul, Driveline Repair, and Injection Diagnosis

The following selected contents outline the workshop coverage rather than reproduce the complete contents list. Further topics include exhaust-system removal and regional fuel-vapor purification arrangements.

• Engine repair: Step-by-step engine removal and installation, lubrication-system service, cylinder-head work, timing checks, piston inspection, and crankshaft overhaul.

• Clutch and gearbox: Clutch-component inspection, gearbox bench disassembly, bearing replacement, shaft shimming, selector adjustment, and reassembly.

• Shaft final drive: Bevel-pinion and Gleason crown-wheel inspection, bearing-race replacement, shimming, and tooth-contact checks.

• Injection and ignition: IAW 15M fault diagnosis, sensor and actuator circuit checks, ECU reset, throttle-body synchronization, and software-based mixture adjustment.

• Maintenance and chassis: Scheduled servicing, filter replacement, valve-clearance checks, steering-bearing inspection, brake bleeding, fork-oil replacement, and spoke-tension adjustment.

• Electrical reference: Model-specific wiring diagrams, connector legends, fuse assignments, alternator tests, regulator checks, and electrical-component removal procedures.

Moto Guzzi specifies trained technicians for maintenance and repair; engine work assumes specialist knowledge and the appropriate workshop tools.

Engine Inspection and Workshop Tools

Factory procedures cover cylinder heads, valves and guides, valve seats, springs, rockers, the timing system, cylinders and pistons, the dry clutch, alternator and flywheel, crankshaft, and connecting rods. Inspection data include valve-seat geometry, piston/cylinder selection groups, crankpin dimensions, bearing undersizes, and connecting-rod weight groups.

The engine Timing diagram supports timing verification, while the dimensional drawings support component assessment during overhaul.

The special-tool list identifies 41 tools by part number. Examples include flywheel/starter-gear locking tool 12 91 18 01, clutch assembly tool 30 90 65 10, range-selector operating tool 14 92 87 00, and bearing-race extractor 17 94 50 60.

Gearbox Versions and Final-Drive Setup

Gearbox coverage extends to the primary and secondary shafts, clutch shaft with cush-drive damper components, control forks, and splined selector drum. Secondary Shaft Shimming drawings accompany the adjustment procedures.

For California EV 1st Series, Special, and Jackal, the manual identifies the change to five-clutch-dog gears from gearbox CD - 015565, together with specific earlier CD-number gearboxes and exceptions. California EV 2001, Special Sport, and Stone use that arrangement from the first gearbox. These distinctions help match replacement gears to the gearbox build.

Final-drive repair includes the bevel pinion, Gleason crown wheel, bearing races, and shimming. The Pinion–Crown Coupling illustrations show contact-pattern assessment; the listed shaft final-drive ratio is 1:4.125.

The gearbox reassembly notes explain how incorrect selector-drum positioning can cause the selector keys to interfere with the drum crown during cover installation.

IAW 15M Diagnostics and the Earlier P08 System

Fuel and ignition coverage centers on the Magneti Marelli/Weber IAW 15M Alfa-N system, with two 40 mm throttle bodies and Weber IW031 injectors.

Diagnostics distinguish stored and current faults. Circuit checks address the throttle-position potentiometer, absolute-pressure sensor, air and oil temperature sensors, RPM/TDC sensor, injectors, coils, fuel-pump relay, ECU, and electronic tachometer.

Carburation setup includes vacuum balancing and software-based CO adjustment. The manual identifies Motorbike Diagnostic Software Tool code 00 97 97 15 and its ECU interface requirements; the download contains documentation rather than the diagnostic software or interface hardware.

Earlier EV limitation: California EV models built in 1997–2000 through chassis KD115749 use the P08 injection/ignition ECU. Moto Guzzi directs work on that system to separate workshop manual 29920160, which is not included.

The ignition precautions explain that spark-current testing without the specified plug caps can irreparably damage the ECU. Maintenance notes also address cylinder-head thread damage from incorrectly fitted spark plugs.

Maintenance, Brake Layouts, and Chassis Scope

The Scheduled Maintenance Table is supported by procedures for cartridge and mesh oil filters, air and fuel filters, NGK BPR 6 ES spark plugs, valve clearances, steering bearings, brake pads and calipers, fork oil, and wheel-spoke tension.

Capacity tables list 0.750 L for the gearbox and 0.250 L for the final drive, comprising 0.230 L gear oil and 0.020 L specified additive. Fork-oil quantities are 0.485 L per leg for EV and Special 1st Series, versus 0.565 L for Jackal, Stone, Special 2nd Series, and Special Sport. The spark-plug electrode gap is 0.7 mm.

California Special 1st Series through chassis KD131644 uses an adjustable 45 mm Marzocchi inverted fork. From KD131645, Special 2nd Series uses the non-adjustable fork arrangement also listed for Jackal, Stone, and Special Sport.

EV, Special, and Special Sport use integral braking with a brake-power limiter and metering valve, linking the rear brake to the left front brake while retaining an independent right front circuit. Jackal and Stone use separate front and rear circuits.

Missing repair sections: The referenced bodywork section E and wheel, brake, suspension, and swingarm section F are absent from this archive. Some engine, gearbox, and chassis removal procedures refer to those sections for preparatory work. Routine brake-fluid, pad, fork-oil, and spoke-tension procedures remain included in section D.

The Chassis Dimensions drawing supports frame measurement checks after collision damage.

Model-Specific Electrical Reference

Separate wiring diagrams cover EV 2001/Stone/Special Sport, EV 1997–2000, Special, and Jackal, with component legends and wire-color tables.

Charging-system coverage includes alternator winding tests, output checks, and regulator fault assessment. The alternator is rated at 350 W at 5000 rpm (14 V, 25 A), and a Current Intensity Diagram accompanies the test data.

The tightening table covers engine, gearbox, final-drive, chassis, and fork fasteners, with its values identified as wet torque.

Fuel-system work, hydraulic brake service, engine/gearbox handling, and electrical diagnosis carry significant workshop hazards. Follow the model- and chassis-specific procedures and the safety instructions in the manual before beginning repair work.

Examples from the Alternator Test Specifications

For the alternator winding continuity check, the manual specifies 0.2–0.3 Ω between the two disconnected yellow generator leads with the engine stopped.

The companion insulation-to-ground check specifies a reading above 10 MΩ between either yellow lead and the alternator’s laminated core.
