Engine coverage goes well beyond tune-up information. It documents stripping the motorcycle for engine repair, cylinder-head removal and installation, push-rod installation, rocker-arm bushing and valve-guide work, valve-face and seat repair, cylinder and piston inspection, rod-bushing and connecting-rod repair, oil-pump troubleshooting, the 1992 oil-filter mount, tappet-guide alignment, timing-gear service, flywheel end-play adjustment, crankcase-bearing repair, flywheel rebuilding and truing, and oil-tank removal and installation. Model-Year and Configuration Differences
The chassis section does not treat every Softail as the same build. It identifies different 1991 and 1992 wheel hubs, telescopic and Springer fork assemblies, model-specific rear brake master cylinders, calipers, fenders, headlamps, and cable routing. Early- and late-1991 rear brake pads require their matching abutment shims, while 1992 pads and discs use a different friction material; the manual specifically prohibits using 1992 pads on 1991 discs. Transmission-sprocket locking hardware and the complete wiring layouts are also separated by model year.
California 1992 machines receive their own air-cleaner backplate coverage, evaporative-emissions troubleshooting, vacuum-operated-valve and hose-routing information, and backplate-solenoid electrical tests. These sections are particularly relevant when a standard 1992 procedure or replacement part does not match the emissions-equipped motorcycle on the lift.
Diagnostic References and Special Tools
Diagnostic work includes carburetor vacuum-piston checks, starter-current draw and assembled-starter tests, armature and field-winding tests, VOES and ignition-coil testing, charging-system output and stator checks, battery load testing, and turn-signal fault tables. Repair Cautions and Scope
Several cautions are specific to these motorcycles. Mixing early- and late-1991 rear-pad/shim combinations can cause improper brake operation, and 1992 pads on 1991 discs can sharply reduce pad life. A drive belt must not be folded into a tight loop because the bending stress can weaken it and cause premature failure. The transmission shafts must not be driven out with a hammer; that method damages the side-door bearings.
Support the motorcycle securely before wheel, fork, brake, engine, primary-drive, or transmission repair, and follow the specified spring-compressor, puller, press, and brake-fluid practices. The publication also directs technicians to separate Harley-Davidson Service Bulletins for interim engineering changes; those bulletins are outside the scope of this PDF.
