Model Coverage and Build Changes
The model application table lists beginning frame numbers by model year. Inside the manual, specifications distinguish A1/A2 machines from A3-and-later builds, including carburetor jetting and final-drive gearing. Fork data separates A1, A2 and later assemblies, with front rebound-damping adjustment covered for A3 onward.
The A6F-and-later primary gear arrangement uses a left-hand-threaded retaining nut instead of the earlier circlip. These later builds also receive distinct ignition specifications, crankshaft-sensor checks and CDI mounting and routing details. Those differences matter when selecting a repair procedure for an early or late bike.
Engine Rebuilds and Service Limits
The top-end section covers compression testing, cylinder-head warpage, piston and cylinder inspection tolerances, piston rings and the connecting-rod small-end bearing. The ELECTRO FUSION cylinder cannot be bored or honed; the factory service approach is replacement when wear exceeds the specified limits.
The right-side engine sections break down the clutch assembly, primary gear and kickstarter mechanism. Clutch coverage extends to release-mechanism shim selection, plate and spring inspection, and housing and hub wear. Bottom-end inspection includes shift-fork and drum wear, gear engagement dogs and crankshaft runout. Crankshaft disassembly and reassembly are designated as work for a properly equipped shop.
Two assembly cautions are particularly useful during an overhaul: dry contact at the water pump shaft can damage the oil-seal lips during right-side cover installation, while reused piston-pin snap rings can come loose and score the cylinder wall.
Suspension and Chassis Repair
Rear shock coverage addresses preload, rebound damping, spring replacement and removal and installation—not internal damper overhaul. Swingarm and rocker-arm sections cover bearing, sleeve and pivot wear. Wheel and final-drive procedures extend to hub-bearing replacement, rim and axle runout, chain alignment and sprocket inspection; steering coverage includes stem-bearing replacement and adjustment.
Use a properly ventilated workspace and appropriate protective gear when handling engine fluids or pressurized components.
Diagnostics, Tools and Specification Tables
Electrical testing goes beyond resistance readings, with peak-voltage checks and ignition-coil arcing-distance tests. Spark plug inspection, ignition timing adjustment and engine-stop circuit diagnosis are also covered.
