Standard fork service and the adjustable XL 1200S Sport fork also receive different procedures. The Sport section covers preload, rebound, and compression components and identifies the HD-41549A spring compressor and HD-41551 spring plate. It warns that unthreading the rebound adjuster from the damper rod can reduce the available adjustment range if the assembly is indexed incorrectly.

Engine, Fuel, and Transmission Repair

Engine diagnosis begins with compression and cylinder-leakage tests before the manual moves into in-frame top-end work or complete engine removal. Cylinder-head coverage includes rocker arms and bushings, valve springs, guides, seats, stem protrusion, and gasket-surface inspection. Cylinder and piston procedures address bore measurement, rings, piston pins, and installation. Lower-engine work extends through the gerotor oil pump, oil-pressure testing, tappets, cam and pinion timing, cam bushings, crankcase separation, flywheel and shaft bearings, and cylinder studs.

The drive section follows the power path from primary-chain service and secondary-belt alignment through clutch repair and the removable five-speed transmission assembly. It covers shifter forks and drum, mainshaft and countershaft work, main-drive-gear and case bearings, transmission installation, and shifter-pawl adjustment. The clutch chapter calls out the marked washer orientation because reversing it can lead to clutch or transmission failure, and it specifies the HD-38515A spring compressor for diaphragm-spring work.

Fuel-system chapters cover the constant-velocity carburetor, enrichener, float, vacuum piston and diaphragm, accelerator pump, cleaning, inspection, reassembly, and installation. Separate procedures address the air cleaner, fuel valve, tank and venting, plus the California evaporative-emissions system and its solenoid-operated air-cleaner butterfly valve.

Electrical Diagnostics, Schematics, and Test Data

The companion diagnostics manual adds test-led fault isolation rather than limiting the electrical section to wire routing. Starting and charging coverage includes relay and solenoid checks, voltage-drop and current-draw testing, on-bike and bench starter tests, stator and AC-output checks, regulator output, coil tests, and battery load testing. It also provides electronic speedometer and tachometer performance checks and turn-signal canceler distance/time testing.

The XL 1200S receives dedicated single-fire, twin-plug ignition coverage with check-engine-lamp code retrieval, HD-41325 Scanalyzer operation, HD-42682 Breakout Box checks, wiggle testing, and no-start, no-spark, and misfire paths. Fault charts isolate the MAP sensor, charging voltage, front and rear coils, tachometer, bank-angle sensor, and ignition-module memory. Non-1200S models have separate V.O.E.S.-based ignition flowcharts and breakout-box checks.
