Model and Configuration Coverage
The model application table identifies each production year separately. The square position shown in the hull number is a variable digit that changes from one machine to another.

The supplements matter because not every 1100ZXi uses the same fuel and trim configuration. JH1100-A1 and A2 use three Keihin CDK-38-29 diaphragm carburetors with 33 mm venturis. The A3/A4 and A5-A7 sections identify Keihin CDCV 38-33 carburetors; the 2000–2002 specifications further distinguish the N6PA jet needle on JH1100-A5 from the N6PD used on JH1100-A6/A7. The 2000–2002 supplement is expressly intended to be used with the preceding chapters and documents only the repair procedures and specifications unique to A5-A7.
Technical Documentation Details
The manual goes well beyond routine maintenance. Fuel-system coverage includes throttle and choke cable adjustment, carburetor synchronization, mixture and idle adjustment, carburetor removal and disassembly, float-arm level inspection, fuel-pump service, reed-valve checks, and fuel-tank/filter work. Engine lubrication coverage includes oil-pump bleeding, output testing, removal, and installation. Engine chapters cover compression testing, cylinder wear and piston clearance, boring and honing data, piston-ring inspection, complete top-end disassembly/assembly, engine removal/installation, crankcase splitting, connecting-rod checks, crankshaft runout, and crankshaft assembly specifications.
Drive-system repair includes drive-shaft holder disassembly, seal/bearing replacement, alignment-related installation data, and shaft runout checks. The pump chapter covers pump removal, disassembly and assembly, bearing/seal service, impeller installation, and impeller-clearance inspection. Steering and trim sections cover cable adjustment, removal, installation, inspection, and lubrication.
Electrical diagnosis is similarly detailed: battery charging, starter relay and starter motor testing, charging-coil and exciter-coil checks, regulator/rectifier inspection, ignition coil and CDI testing, electric trim, trim motor, trim-angle sensor, water/air temperature sensors, speed sensor, oil/fuel level sensors, switches, and fuses. Representative drawings and charts include the Fuel System Diagram, Cable, Wire and Hose Routing, Electrical System Wiring Diagram, Crankshaft Assembly Specifications, pump/impeller exploded views, and the KATS Troubleshooting flow charts.
KATS coverage is especially model-specific. On the 1996 base system, automatic trim changes position around 2,000 rpm. The 1997–1999 supplement documents the revised logic with a level-sensing switch and a 4,000-rpm threshold, then provides diagnostic trees for the trim meter LED, control unit, main harness, trim motor, handlebar switch, igniter output, and trim-angle sensor.
Specification and Reference Highlights
Factory data includes a cylinder compression usable range of 657–1,040 kPa (95–151 psi), piston-ring end-gap standard of 0.25–0.40 mm with a 0.70 mm service limit, cylinder-head nut torque of 29 N·m, and crankshaft runout below 0.04 mm TIR with a 0.10 mm service limit. Jet-pump impeller clearance is specified at 0.15–0.30 mm, with a 0.60 mm service limit. Carburetor idle speed is 1,250 ±100 rpm in water and 1,800 ±100 rpm out of water. Oil-pump output is 10.1–12.3 mL over two minutes at 3,000 rpm.
Special-tool callouts include Compression Gauge 57001-221 with M14 × 1.25 Adapter 57001-1159, Flywheel Holder 57001-1313, Coupling Holder 57001-1230, Bearing Driver Set 57001-1129, Oil Seal & Bearing Remover 57001-1058, Hand Tester 57001-1394, and the 27 mm Box Wrench 57001-1451 used in the later steering/trim supplement. Kawasaki Bond silicone sealant 56019-120 and Liquid Gasket-Black 92104-1003 are also identified where required.
Several repair cautions are unusually specific. The CDI inspection section requires Hand Tester 57001-1394 because a megger or meter with a large-capacity battery can damage the CDI igniter. KATS trim-angle sensor inspection limits sensor-plate travel to 58° left and 32° right of center; forcing it farther can damage the sensor. The assembly guidance also warns that excess liquid gasket can block engine cooling passages.
One important scope limit is stated in the bottom-end chapter: crankshaft inspection and alignment are covered, but internal crankshaft disassembly is not, because that repair requires specialized equipment. The manual directs replacement of the crankshaft assembly or rebuilding by a properly equipped shop when internal components are worn or damaged.
For cooling-related service and testing, the manual warns that running without an adequate cooling-water supply can severely damage the engine and exhaust system, while excessive auxiliary-water flow can flood the cylinders and cause hydraulic lock. This factory repair manual is intended for trained technicians and experienced owners who already understand normal marine-shop safety, fuel-vapor precautions, battery isolation, and rotating-component hazards.
