Engine Overhaul, Carburetor Service and Electrical Diagnosis

Engine Inspection and Reassembly

The overhaul chapter pairs cylinder-bore and piston-to-cylinder clearance measurements with valve-guide, valve-seat and rocker-arm inspections. Exploded views, lubrication diagrams and component-specific torque tables support parts identification and reassembly.

Assembly references include crankshaft oil-passage alignment, balancer-gear timing marks and the transmission’s shift-fork arrangement. Valve work includes special-tool references such as valve-spring compressor YM-04019.

The N/NC supplement adds checking and installation procedures for the automatic timing-chain tensioner, while the base manual documents the manual adjuster. Yamaha flags the crankcase oil-seal lip as vulnerable during drive-axle removal and installation; the plastic cam-chain adjuster cap can also be damaged by overtightening.

Carburetor Versions and Fuel-Level Checks

The base manual covers the Y24P-5C and Y24P-5B carburetors, including the coasting enricher. The N/NC supplement adds the TEIKEI MV28, with separate TW200EN and TW200ENC identification marks, jetting and needle positions.

Fuel-level illustrations show the measurement reference used for each design. These differences help match the inspection and adjustment data to the installed carburetor.

Front-Brake Updates and Suspension Limits

The TW200T/TC chassis section covers drum brakes. The N/NC supplement adds the hydraulic front disc, master-cylinder and caliper disassembly, piston-seal inspection and bleeding. Its wheel and steering-head sections also document the revised speedometer drive and retainer-type steering bearings.

Rear-shock coverage consists of removal, inspection, replacement and disposal guidance. Yamaha warns against opening the pressurized nitrogen cylinder.

Starting Interlocks and Wiring References

Starting-circuit diagrams explain the neutral, clutch and sidestand interlocks. The associated switch, diode and relay tests help distinguish a control-circuit fault from a starter-motor failure.

Separate TW200T/TC, TW200EU/EUC and TW200EN/TW200ENC wiring diagrams include wire-color codes. The Ignition System Circuit Diagram, Starting Circuit Cut-off System Operation diagram and switch-test charts show the connections used in diagnosis. A Preview of Valve and Pickup-Coil Specifications

The TW200T/TC valve-adjustment section specifies an intake clearance of 0.05–0.09 mm with the engine cold.

Pickup-coil test data distinguish the electrical versions: the TW200T/TC specification is 650–790 Ω at 20°C across the green/white leads. The TW200EN/TW200ENC supplement specifies 656–984 Ω at 20°C across the white/red leads.
