Model-Specific Data and Serial Breaks

The fuel-system specifications go well beyond a basic carburetor description. The manual identifies the standard VE85A carburetor and VE86A California carburetor, then separates main-jet specifications by market and frame serial break. For 49-State machines, frames PM-000001 through PM-000958 are listed with a #155 main jet (#152 for high-altitude use), while machines after PM-000958 use #152 (#150 high altitude). California coverage changes after PM-000078 on the same #155/#152 to #152/#150 pattern; Canada is listed separately at #152/#150 for all products. Standard float level is 18.5 mm, idle speed is 1,300 ± 100 rpm, and the constant-velocity carburetor has a 42.5 mm throttle bore.

The specification tables provide measurement and service-limit data for component verification. Engine data includes a 100 x 82 mm bore and stroke, 8.3:1 compression ratio, dry-sump lubrication, and a trochoid oil pump. Oil capacity is 1.9 L after draining, 2.3 L after disassembly, and 1.95 L with an oil-filter change. Oil-pump body clearance is 0.15–0.21 mm and end clearance 0.02–0.08 mm. Valve-clearance specifications are 0.10 ± 0.02 mm intake and 0.12 ± 0.02 mm exhaust. Cylinder-head-cover fasteners are specified at 12 N·m for 6 mm bolts and 23 N·m for 8 mm bolts. For deeper engine repair, the connecting-rod small-end I.D. is 24.020–24.041 mm. Transmission inspection tables distinguish the M4 gear I.D. at 28.020–28.041 mm from the M5 gear I.D. at 28.000–28.021 mm, with separate service limits.

Factory Repair and Diagnostic Coverage

Major workshop jobs are covered as dedicated factory procedures rather than just named in a maintenance chart. These include engine removal/installation, clutch and primary-drive service, gearshift-cam work, camshaft and cylinder-head repair, valve-train disassembly/assembly, cylinder and piston service, crankcase separation, transmission removal, countershaft and mainshaft overhaul, and crankshaft/balancer work. Chassis sections cover front-wheel and steering-stem service, fork disassembly/assembly, rear-shock service, suspension-linkage and swingarm bearing work, plus front/rear master-cylinder and brake-caliper repair.
