BRP US Inc. service manual P/N 5007207 (copyright 2006) covers 2007 Johnson 9.9 HP and 15 HP 2-stroke outboards, including R and RL configurations with rope start and tiller steering.

• Powerhead repair: Removal and installation, crankcase disassembly, piston and connecting-rod service, cylinder inspection, and crankshaft bearing and seal replacement.

• Fuel system: Carburetor rebuilds and mixture adjustment, fuel-pump pressure testing and filter service, plus intake-manifold and leaf-plate inspection.

This manual is written for qualified, factory-trained technicians familiar with Evinrude/Johnson special tools.

Rigging and Maintenance

Installation and predelivery chapters cover transom mounting, remote-control cable adjustment and running checks. Maintenance includes synchronization and linkage adjustments, seasonal storage and submerged-engine service.

Lubrication guidance covers Evinrude/Johnson XD30, the requirement for XD100 below freezing, and HPF XR gearcase lubricant.

Carburetor and Fuel Delivery

The Fuel System Trouble Check Chart connects starting, idling and acceleration symptoms with possible fuel-supply, linkage and carburetor faults. Carburetor work includes float-level checks with Float Gauge, P/N 324891, float-drop settings and adjustment of the tamper-resistant low-speed needle.

Fuel-pump service covers the filter, cover and O-rings, with pump replacement specified for inadequate pressure.

The 9.9 HP and 15 HP leaf valves are not interchangeable, an important distinction when selecting intake parts. The manual warns that reversing used leaf valves can cause breakage and serious powerhead damage.

Powerhead and Midsection Repair

Internal engine work includes cylinder taper and out-of-round checks, piston-ring clearance measurements and connecting-rod cap alignment. Upper-crankcase seal replacement is also described without splitting the crankcase.

Midsection procedures address rubber mounts, exhaust-housing distortion and the steering handle's Twist-Grip mechanism. The manual warns that reusing a distorted exhaust housing can cause excessive driveshaft spline wear and damage the crankshaft splines.

Manual-starter service uses Starter Spring Installer Kit, P/N 342682, and covers rewind-spring installation and the neutral-start lockout.

Gearcase Overhaul and Cooling Checks

The lower-unit chapter details clutch-dog and shifter service, bearing installation and water-pump assembly. An exploded-view Service Chart identifies component positions, lubricant locations and fastener torques; separate assembly torque tables and the Standard Torque Chart provide additional references.

The Water Flow Diagram supports cooling-system diagnosis alongside engine-temperature checks and impeller inspection.

Ignition and Accessory Electrical Diagnosis

Flywheel indexing helps identify erratic power-pack firing. Peak-reading voltmeter procedures and ignition-coil tests help isolate faults before replacing components.

The electrical chapter applies to the relevant accessory installations: Electric Start Kit, P/N 586398; Remote Electric Start Kit, P/N 176905; or Battery Charging Kit, P/N 176942. It includes the Charging System Check Chart, stator and rectifier resistance tests, and start-circuit voltage testing.

Wiring diagrams include the MWS Instrument Wiring Harness and Lanyard Switch / Emergency Stop Circuits for connector and shutdown-circuit tracing.

Outboard maintenance involves pressurized fuel, rotating propellers and high-voltage ignition. Review the included safety protocols and wear appropriate protective gear before starting repair or diagnostic work.

A Sample of Sensor-Coil and Stator Test Data

These resistance figures are a small selection of the electrical test data in the manual.

The sensor-coil specification is 40 ± 10 ohms between connector terminals B and C, with the engine stopped and the ignition-plate connector disconnected.

For the accessory charging stator, resistance between the yellow and yellow/gray leads is 0.80 to 0.90 ohms with the battery and stator leads disconnected.
