Engine, Clutch, and Transmission Repair

The internal engine sections cover bearing replacement, piston and cylinder measurement, valve-seat inspection, camshaft bearings, and rocker arms. Exploded views under “Checking the clutch” and “Checking the transmission” identify the friction components, shaft assemblies, bearings, and gears involved in inspection.

Timing-system coverage includes chain guides, camshaft alignment, and preparation and release of the oil-pressure-operated timing chain tensioner. Crankshaft seal-ring replacement in the clutch cover is documented alongside balancer-shaft and starter-drive work.

The crankshaft instructions warn that forcing on the timing chain sprocket while clamping a crankshaft journal can compact the crank webs and ruin the crankshaft.

Keihin Carburetor Setup and TPS Checks

Carburetor tables distinguish 3900I and 3900L units on the 450 models from 3900J and 3900M units on the 530 models. Regional jetting, needle positions, and throttle-slide stops are identified separately, helping match the setup data to the installed carburetor.

The “Checking the carburetor components” overview ties together needle-jet, float-valve, throttle-slide, and accelerator-pump inspections. TPS coverage includes total and variable resistance checks and sensor-position adjustment after removal.

Oil Circuits and Water-Pump Repair

The “Oil cycle” schematic traces the separate engine and transmission oil circuits. The “Checking the lubrication system” view identifies the screens, rotor pumps, oil-pump gears, and pressure regulator valve.

Oil-pressure testing uses adapter 77329006000 and pressure testing tool 61029094000. The pressure test and pump-wear checks help a mechanic assess oil delivery before moving into internal inspection.

Water-pump procedures cover the shaft, bearing, and seal rings, with coolant draining, refilling, level checks, and antifreeze specifications.

Suspension Setup, Wheels, and Brakes

Triple-clamp procedures distinguish SIX DAYS and XCR-W USA configurations from the other regional versions, including their adjustable fork offset. Suspension work covers removal, installation, spring preload, damping, and sag; internal fork and shock rebuilding procedures are not included.

The shock installation notes identify a Teflon-coated heim joint whose coating and service life can be damaged by lubrication.

Brake coverage includes pad and disc inspection, fluid changes, and lever adjustment. Hydraulic-clutch bleeding, chain-wear checks, spoke tension, component-specific torque tables, and greasing and service schedules support routine workshop work.

Observe the manual’s precautions for brake work, engine handling, and the nitrogen-pressurized shock absorber.

Kokusan Ignition and Regional Wiring

The diagrams distinguish EXC-R EU, AUS/UK, USA, and SIX DAYS wiring from XCR-W USA and ZA layouts. They show the Kokusan ignition system’s CDI controller, ignition pulse generator, TPS, starting circuit, and regional lighting equipment, with numbered component legends and wire-color codes.

Fault charts connect symptoms such as no-start, poor idle, low power, overheating, and high oil consumption with possible causes and relevant checks.

Selected Oil-Pressure and Chassis Specifications

These examples show a small selection of the manual’s test and adjustment data. Engine oil pressure is specified at 2.5 bar with the oil at 80 °C and the engine at 6,000 rpm.

The rear shock’s static sag specification is 35 mm. Chassis torque data includes 100 Nm for the M16x1.5 swingarm pivot nut and 40 Nm for the M24x1.5 front wheel spindle screw.
