Engine Overhaul, All Mode 4x4, and Electrical Diagnosis

• QR engine overhaul: Engine removal, timing-chain and balancer-unit service, valve-clearance adjustment, cylinder-head work, piston grading, and crankshaft bearing selection.

• Diesel engine and fuel system: YD22DDTi primary and secondary timing chains, charge-air cooler, turbocharger checks, vacuum pump, injection tubes, injectors, and fuel supply pump.

• Transaxle diagnosis and overhaul: Manual transaxle shafts, gears, synchronizers, and final drive, plus automatic transaxle stall and line-pressure tests, control-valve service, and internal overhaul.

Engine Timing, Cylinder Heads, and Lower-End Inspection

Gasoline engines: The QR chapters cover intake and exhaust service, oil-pan and lubrication work, intake valve timing components, and camshaft service. Cylinder-head procedures include compression diagnosis, distortion checks, valve-guide and valve-seat work, spring inspection, and valve-stem seal replacement. The lower-end procedures cover piston grades, main and connecting-rod bearing selection, and oil-clearance checks.

Timing and fuel-system precautions: The timing procedures warn that turning the crankshaft and camshafts independently with the chain removed can cause valve-to-piston contact. The fuel-system procedures address quick-connect alignment and injector O-ring handling to prevent leaks. Tool callouts include the KV10111100 seal cutter and KV10112100 angle wrench.

Transaxles, Transfer Case, and Chassis

The manual separates RS5F51A and RS6F51A teardown and assembly, including the input and main shafts, reverse idler, shift controls, synchronizers, and final drive. Inspection and assembly data cover end play and bearing preload.

For the RE4F04B automatic, symptom charts and road tests lead into hydraulic and mechanical checks. The cross-section and hydraulic circuit help locate the components covered in the overhaul procedures, including the oil pump, control valve, clutches, band servo, planetary gears, and final drive.

The transfer chapter covers disassembly, shim selection, preload, backlash, tooth contact, and electronic coupling diagnosis. Compression Test Specifications

At 250 rpm, standard compression is 1,190 kPa for the QR20DE and 1,250 kPa for the QR25DE. The YD22DDTi has a separate diesel specification of 2,893 kPa at 200 rpm.
