2009–2014 Suzuki DF70A / DF80A / DF90A Outboard Motors Service Manual Set (P/N 99500-87L00-01E)

This factory service manual collection for the 2009–2014 Suzuki DF70A, DF80A, and DF90A combines main manual 99500-87L00-01E with five supplements. Coverage includes AT remote-control models, TH tiller-handle models, and the K10 WT/WTH variants.

• Powerhead repair: Power unit removal, cylinder-head service, timing-chain and tensioner work, camshaft and tappet inspection, piston and crankshaft disassembly, and bearing selection.

• EFI and engine controls: Fuel-pressure testing, vapor-separator service, injector checks, idle air control (IAC) troubleshooting, self-diagnostic code charts, and ECM circuit testing.

EFI Diagnosis and Electrical Testing

Self-diagnostic charts connect warning patterns with sensor and circuit checks. Separate troubleshooting covers unstable idle and other faults that may not generate a code.

The ECM Connector / Terminals Layout, circuit-voltage tables, and resistance tables help trace wiring and power-supply faults before replacing a suspect sensor. The electrical sections identify the test connections and specify tools such as the 36-pin test cord set, 09930-88730.

Fuel-system coverage includes high-pressure fuel filter and pump checks, injector operating-signal inspection, and vapor-separator disassembly with float and needle-valve inspection. The low-pressure fuel pump is a nonrepairable assembly; its section covers inspection and replacement.

The supplements document changes to exhaust-temperature and shift-position sensing, ECM power supply, and troll-mode controls, including a dedicated troll-mode switch wiring diagram. The 2012-1 ECM revision requires SDS Version 7.00 because Version 6.00 cannot communicate with that ECM.

Powerhead, Cooling, and Lubrication

Cylinder-head work includes valve guide-to-stem clearances, valve-seat inspection, camshaft journal oil clearances, and tappet-shim selection charts. Timing-chain service covers the tensioner and sprocket alignment, while the overhaul sections extend to piston rings, connecting rods, and crankshaft bearings.

The Periodic Maintenance Schedule Chart organizes routine service. The Engine Oil Lubrication Chart and Cooling Water Circulation Chart show the oil and water paths used when investigating lubrication problems or overheating.

The powerhead uses an offset crankshaft and left-hand rotation. Its tappet-clearance section warns that incorrect crankshaft rotation during inspection can damage the water-pump impeller.

PTT, Mounts, and Lower-Unit Repair

The Power Trim and Tilt System Diagram supports electrical fault tracing. Service coverage extends to hydraulic unit disassembly, reassembly, air bleeding, and trim-down and tilt-up limit settings, including procedures following ECM or trim-sensor replacement.

Lower-unit inspection includes driveshaft and propeller-shaft thrust checks, seal leakage testing, and illustrated gear-contact patterns. The shimming section warns that incorrect tooth contact can chip the forward and pinion gears.

The 2013-1 supplement identifies revised gearcase, pinion/gear-set, and driveshaft components that are interchangeable as a set. Lower-mount revisions have separate serial cut-ins for each model, while the later TH sections cover the multifunction tiller handle and its controls.

Working on marine fuel systems and high-voltage ignition components carries inherent risks. Follow the manual’s electrical-isolation and fuel-pressure precautions, and ensure adequate ventilation during fuel-system work.

Sample Compression, Torque, and Resistance Data

These are a few examples from the collection’s test and assembly specifications.

For a warmed engine at full throttle during starter cranking, cylinder compression is listed at 1,200–1,800 kPa (171–256 psi). The manual treats this range as a guideline, not an absolute service limit.

The torque tables list 196 N·m (142.0 lb-ft) for the left-hand-thread flywheel bolt and 120 N·m (86.8 lb-ft) for the pinion gear nut.

At 20 °C, standard resistance is 168–252 ohms for the CKP sensor and 10–14 ohms for the fuel injectors.
