Engine and Fuel-System Testing

Cylinder leak-down testing is linked to valve, cylinder and piston-ring inspection, helping narrow the area requiring further investigation. Internal repair procedures include measurement, reassembly and timing, with component-specific torque sequences, approved lubricants, wear limits and clearances.

Fuel-system testing covers leaks, static and dynamic pressure, pump operation and regulator diagnosis. EVAP purge-valve tests, throttle-position reset and ECM circuit checks address fuel-management faults beyond routine maintenance.

Repair Cautions and Safety

Incorrect valve timing can damage engine components; incorrect SM5 clutch support-disc or disc-plate orientation can damage the diaphragm and draw engine oil into the intake.

The SM5 clutch-cover bulletin also illustrates release-shaft damage from a cross-threaded hydraulic piston nut and cylinder-wall scoring from piston misalignment.

Engine lifting, pressurized fuel testing, brake service and VSS/DPS calibration require the specified equipment and normal shop safety practices. Follow current BRP service information for safety-critical work.

A Preview of Valve-Clearance and Oil-Pressure Data

For both cylinders of the Rotax 991, cold-engine valve clearance is 0.11–0.18 mm at the intake and 0.22–0.29 mm at the exhaust. These specifications accompany the shim-adjustment procedures.

The lubrication test specifies a minimum oil pressure of 350 kPa (51 PSI) at 5,000 RPM, with oil at 80°C (176°F), the recommended oil grade and the correct oil level.
