2008 Polaris Ranger RZR 800 Factory Service Manual (P/N 9921278)

This Polaris factory publication, P/N 9921278, covers the 2008 RANGER RZR models R08VH76AD (Red) and R08VH76AG (Green) with the EH076OLE021 760 cc twin-cylinder, liquid-cooled engine.

Engine Repair, Lubrication, and Cooling

The manual separates work possible with the engine installed—including cylinder head, piston/rings, rocker arms, starter drive, and water pump service—from repairs requiring engine removal. Camshaft, crankshaft, oil pump, gear train, stator, and counterbalance work require removal, helping a shop plan the extent of disassembly before starting a repair.

The Nicasil-lined cylinders are identified as non-repairable beyond deglazing; excessive wear or damage calls for cylinder replacement. Specification tables cover compression and leakdown limits, piston-to-cylinder clearance, Champion RC7YC3 plug data, hot oil pressure, and cylinder-head bolt torque/angle sequences.

The Oil Flow Chart supports lubrication-system diagnosis. Specified engine tools include the PU-45778 Oil System Priming Tool, 2871043 Flywheel Puller, and PU-45497-2 Cam Gear Tooth Alignment Tool.

The Coolant Flow Diagram accompanies cooling-system service, while the cooling-system exploded view identifies the hose configuration for units built after 4/16/2007. Cooling references include capacity, system pressure-retention tests, and pressure-cap relief specifications.

Factory cautions address stator-coil damage from overextended flywheel-puller bolts, water-pump mechanical-seal wear-in and sealing problems caused by lubricant, and shaft damage during seal service with the gear/stator housing still attached.

Bosch EFI Testing and Diagnostic Limits

The EFI System Exploded View locates components for the fuel and sensor tests. Procedures cover fuel-pressure regulator checks, pump delivery, injector testing, CPS and ECT testing, and TPS testing and initialization, with pressure and resistance specifications.

Polaris Digital Wrench is documented where applicable, while many EFI faults also have manual test procedures. The T-BAP sensor test requires dealer-only Digital Wrench software and the separate EFI Diagnostic Software Manual.

Fuel-pressure testing specifies the PU-43506-A Fuel Pressure Gauge Kit. The injector-service cautions explain that the Bosch connector is bonded to the injector; separating that connection can damage the injector or harness.

PVT Clutches, Hilliard AWD, and Gearcase Repair

Clutch overhaul includes component inspection and drive-clutch spider torque specifications, with the PA-48595 Drive Clutch Puller (Short) among the required tools. The Centralized Hilliard Exploded View supports AWD diagnosis and front-gearcase service, including backlash/thrust-plate adjustment.

Driveline coverage extends to front and rear drive shafts, CV joints and boots, prop-shaft U-joints, wheel hubs, and rear gearcase service. Fluid specifications distinguish Demand Drive Fluid LT for the front gearcase, AGL for the main gearcase and transfer case, and ATV Angle Drive Fluid for the rear gearcase.

Polaris does not provide rear ring-and-pinion shimming data because the matched gear set requires special OEM tooling. Damage requiring gear, pinion-bearing, or housing replacement calls for assembly replacement rather than field shimming.

Engine-to-Transmission Mounting and Transfer-Case Service

Transmission removal requires the engine and rear gearcase to come out with it. The removal and installation sections cover engine-to-transmission separation and identify the PA-48873 access tool for the transmission-to-rear-gearcase mounting bracket fasteners.

Vehicles manufactured on or after 5/21/2007 use an added support bracket between the engine and transmission. A small number also used shims between the rear transmission casting ear and engine crankcase; the installation section explains how the original shim thickness can be identified if those shims are missing.

The Shift Housing / Transfer Case Exploded View accompanies transmission teardown and troubleshooting. Shift-housing repair requires transfer-case disassembly first.
