Maintenance and Technical Scope

This service manual goes well beyond scheduled oil changes. The maintenance section maps pre-ride, 25-hour, 50-hour, and 100–300-hour intervals, with severe-use intervals for machines operated in mud, water, sand, heavy-load, high-RPM, extended-idle, or short-trip cold-weather conditions. It covers lubrication points, engine oil and filter service, transmission and rear gearcase lubrication, valve-clearance checks, compression testing, CVT drying, shift-cable adjustment, steering alignment, suspension preload, brake inspection, and wheel/hub torque checks.

Fuel-system coverage is specific to the Keihin VM 22 mm carburetor. The manual documents throttle and TRS adjustment, choke freeplay, fuel/air mixture adjustment, float height, needle-and-seat leak testing, fuel-level testing, jetting by altitude and temperature, and rich/lean/poor-idle troubleshooting. Fluid and driveline data includes a 9.5 L (2.5 gal.) fuel capacity, approximately 1.2 L engine-oil capacity, 550 ml transmission capacity, and rear gearcase service specifications. CVT data includes an 18 mm (0.708 in.) drive-belt width service limit and an 89 mm (3.50 in.) driven-compression-spring free-length limit. Brake specifications include a 4.6 mm front-pad service limit and 2 mm rear-shoe service limit. Electrical diagnosis is backed by measured values such as 13.0–14.6 VDC charging voltage at 3000–4000 RPM and 0.7–1.0 ohm resistance for each stator leg.

Several repair notes are especially important. Cam timing is handled differently depending on whether the stator housing is installed, and the manual warns that incorrect cam-to-crank timing can cause serious engine damage. During flywheel repair, damage to the crankshaft-end oil-passage plunger can cause loss of oil pressure and severe engine damage. During toe adjustment, incorrectly positioned tie-rod ends can be damaged at the jam nuts, causing premature wear or breakage.

The engine chapter also defines repair scope clearly: crankshaft internal components are replaced as a crankshaft assembly, and the oil pump is treated as a non-serviceable assembly rather than an internal rebuild item.
