Engine, Clutch and Transmission Repair

Engine inspection covers valve seats and guides, rocker-arm bushings, cam rollers, piston rings, and crankshaft alignment. Cylinder/piston matching categories and separate wear limits help assess whether an assembly can be reused or needs replacement parts. The treated cylinder bore is not reborable under the manual’s repair procedure.

Transmission repair covers the six-speed gear clusters, selector drum, primary-drive gears, clutch basket, plates, and springs. Mainshaft and output-shaft assembly views identify the gear stacks; separate illustrations address crankshaft alignment and counterbalancer timing.

The valve-removal section warns that a misaligned spring compressor can bend valve stems. The special-tool references include valve tool 8000 39521, clutch-hub holder 8000 39524, and crankcase puller 8000 89743.

Carburetor, Cooling and Lubrication

The Dell'Orto section combines an exploded carburetor view with the PHM 40 MS setting table, float-height measurement, and accelerator-pump delivery checks. It also covers throttle and choke-cable adjustment.

The cooling circuit illustration identifies the pump, twin radiators, thermostat, fan, and expansion tank. Repair coverage includes pump housing and impeller removal, seal replacement, radiator condition checks, and coolant replacement with air removal.

The lubrication diagram distinguishes the pressure and return circuits of the dual-pump system. It traces the cartridge and screen filters, oil delivery to engine components, and oil-vapor separation through the frame.

Suspension Service and Coverage Limits

Marzocchi fork procedures address guide bushings, seals, alignment, and oil level. The rear-suspension linkage drawing identifies the swingarm and pivot arrangement; the Sachs section covers spring and ball-joint inspection. The pressurized shock body must not be opened, and internal wear calls for damper replacement.

Brake and wheel coverage: Steering-head bearing adjustment and brake lever, pedal, and fluid-level checks are included. The dedicated brake chapter and brake-bleeding procedures are absent, as are the later front-wheel removal and overhaul pages listed in the contents. Brake and steering work requires sound mechanical knowledge and secure support of the motorcycle.

Ignition and starting: Kokusan ignition specifications and electrical fault charts are included, along with starter-motor removal and alternator, stator, and pickup installation. The dedicated electrical chapter and main wiring diagram are absent.

Piston Fit and Inspection-Cover Torque

The piston-fit table lists 0.04–0.06 mm assembly clearance and a 0.12 mm service limit for the covered engine, alongside separate cylinder taper and ovality checks.

The valve-adjustment section specifies 7 Nm for the inspection-cover screws, with a separate torque entry for the adjuster locknuts. Engine and chassis torque tables identify fasteners by application and thread size.
