Suzuki Manual Features & Content Preview

This 3,667-page PDF set brings together three Suzuki factory service publications for the SX4 RW-series. It covers the RW415/RW416 gasoline platform, the RW419D diesel-specific differences, and the RW420 platform, with factory diagnosis, repair, overhaul, adjustment, and electrical information arranged by vehicle system.

  • Three-document publication set: RW415/RW416 Volumes 1 and 2, P/N 99500-52L00-01E, 1,556 pages; RW419D with D19AA engine Supplementary Service Manual, P/N 99501-79J00-01E, 633 pages; and RW420 Volumes 1 and 2, P/N 99500-80J00-01E, 1,478 pages.
  • Engine coverage includes SUZUKI-SDT/OBD diagnosis, CAN fault isolation, scan-tool data and DTC troubleshooting, engine removal, cylinder-head and internal-engine repair, gasoline timing-chain work, D19AA timing-belt service, fuel-system testing, turbocharger diagnosis, diesel particulate filter service, and electronic throttle calibration.
  • Transmission and driveline chapters cover automatic-transaxle line-pressure testing, learning-control initialization, internal disassembly and reassembly, manual-transaxle repair, hydraulic clutch bleeding, drive shafts, 4WD control diagnosis, transfer assemblies, propeller shafts, and rear differentials.
  • Chassis and body procedures include suspension diagnosis and alignment data, wheel and tire service, hydraulic brake and ABS troubleshooting, power-assisted steering diagnosis, HVAC and refrigerant-system repair, SRS/airbag service, glass, doors, locks, body structure, and interior and exterior trim.
  • Electrical coverage includes the CAN schematic and routing diagram, Engine and Emission Control System Diagram, 4WD Control System Wiring Circuit Diagram, ABS Schematic, A/C System Wiring Diagram, and B-9 Keyless Start System Circuit Diagram, supported by connector layouts, harness routing, ground-point information, and junction-block details.
  • Factory reference data includes component-specific torque specifications, fluid capacities and approved lubricants, pressure-test data, wear and clearance limits, electrical test values, scan-tool parameters, adjustment specifications, and section-specific special-tool listings.

How the Three Publications Fit Together

The two full service manuals identify Kosai-built RW415/RW416 and RW420 vehicles with VIN prefixes beginning JSAGY or JS2Y. Their Volume 1 material covers precautions, general information, maintenance, engine, suspension, driveline/axle, brakes, and transmission/transaxle. Volume 2 continues with steering, HVAC, restraint systems, body/cab/accessories, wiring systems, immobilizer, body electrical control, and keyless start. The RW420 publication also contains cruise-control diagnosis and service.

The RW415/RW416 material contains M15A- and M16A-specific engine and wiring information. The RW420 publication provides its separate mechanical and control-system repair coverage, including J20A-specific engine electrical diagrams. Both full manuals distinguish 2WD and 4WD layouts and include manual- and automatic-transaxle procedures where applicable. Wiring sections show both LHD and RHD harness arrangements, helping the technician select the correct connector and routing view before electrical fault tracing.

The RW419D file is different by design. It is a supplementary manual for the D19AA diesel engine, not a stand-alone replacement for the full RW415/RW416 manual. It documents only the diesel and model-specific changes; sections marked for reference are intentionally handled by the related base publication. Its added content includes common-rail fuel-pressure diagnosis, injector and glow-plug circuits, EGR and turbo boost control, oil-life monitoring, diesel particulate filter regeneration and data initialization, D19AA timing-belt and engine-mechanical procedures, manual-transaxle differences, diesel HVAC data, and diesel-specific system circuit diagrams.

Repair and Diagnostic Depth

The engine chapters go well beyond scheduled maintenance. They provide symptom diagnosis, DTC trees, fail-safe tables, reference waveforms, ECM input/output checks, fuel-pressure inspections, compression and vacuum testing, engine removal, cylinder-head work, piston and crankshaft inspection, oil-pump and cooling-system repair, and final checks after reassembly. The D19AA supplement adds after-sales DPF regeneration through the Suzuki scan tool and diesel-specific fuel-system cleanliness precautions.

Automatic-transaxle coverage includes system description, TCM diagnosis, stall and line-pressure testing, solenoid and sensor checks, learning-control initialization, unit removal, valve-body and clutch/brake inspection, and full internal disassembly and reassembly. Manual-transaxle and clutch sections address oil service, shift-control adjustment, unit teardown, bearing and gear inspection, clutch hydraulic diagnosis, and bleeding. The 4WD chapters connect electronic diagnosis with mechanical repair of the transfer, coupling, differential, propeller shaft, and drive shafts.

Section-level tool lists identify the equipment called for by the factory procedures. Examples include Suzuki oil-filter wrench 09915-47910 in the D19AA maintenance material, special tool 09944-36011 for crankshaft-pulley and timing-chain work in the RW420 manual, and SUZUKI-SDT for CAN, ECM, TCM, HVAC, immobilizer, and keyless-start diagnosis. Immobilizer and keyless-start chapters also cover ignition-key registration, remote-controller ID registration, steering-lock ID handling, and post-replacement checks.

Manual-Specific Repair Cautions

On 4WD models, the manual warns that driving only one axle on certain two-wheel test or balancing equipment can damage the coupling if the specified 4WD setup is not observed. In the D19AA timing-belt section, rotating the crankshaft and camshaft independently after belt removal can create piston-to-valve interference and damage the related parts. The diesel regeneration procedure also warns that interrupting after-sales DPF regeneration at the wrong point can thermally shock the filter.

The restraint, fuel, brake, and A/C sections contain system-specific safety procedures for SRS disablement, electrical isolation, stored fuel pressure, brake-fluid handling, lifting, and refrigerant recovery. This material is written for qualified service work and assumes the correct scan tools, support equipment, and workshop practices are used.
