This 1999–2005 Yamaha Bear Tracker and Bruin ATV service manual set combines the YFM250XL(C) base manual, P/N LIT-11616-12-01, with the YFM250XN, YFM250XP and YFM250BT supplements. The supplements update selected systems and refer back to the base manual for shared service procedures.

Carburetor procedures address piston-valve movement, jet-needle components, the coasting-enricher diaphragm, and needle-valve and valve-seat inspection. The Bruin supplement provides its own carburetor breakdown, jetting data and starter-cable adjustment.

Fluid tables distinguish periodic oil changes from total fill quantities and specify SAE 80 API GL-4 hypoid oil for the final drive. Before engine removal, verify the ATV is securely supported and follow the manual’s battery-disconnection precautions.

Middle-Gear and Final-Drive Setup

Middle-gear shim charts link the required adjustments to the parts being replaced, including the crankcase, bearing housing and driven shaft. Final-drive coverage adds pinion and ring-gear shim calculations, thrust-washer selection and gear-lash measurement views. These references help identify which setup checks follow a component replacement.

The gear-lash procedures identify measurement tool YM-01231 and dial gauge YM-03097. Universal-joint service includes bearing removal, inspection and reassembly.

Ignition, Starting and Circuit Diagnosis

Ignition System and Electric Starting System circuit diagrams accompany component tests and fault-finding charts. The base manual covers the CDI magneto, while the XN supplement updates the DC-CDI ignition and starting circuits.

The starting-circuit explanations show how the neutral switch, rear-brake switch and cut-off relay affect starter operation. Separate charging, lighting and signal-system checks provide connector references and test specifications, with individual wiring diagrams for the XL, XN, XP and BT configurations.

Selected Engine and Electrical Specification Changes

For cylinder-head inspection, the YFM250XL(C) manual lists a 0.10 mm warp limit; the YFM250XP supplement revises it to 0.03 mm. The base manual also gives a standard cylinder bore of 70.97–71.02 mm, measured 40 mm below the cylinder top.

The base manual specifies 14.1–14.9 V as the rectifier/regulator’s no-load regulated voltage. Main-fuse specifications differ between publications: 30 A in the base manual and 20 A in the XN supplement.
